Ok so today was the first day of work on the trunk lid and so far Its looking good. Thursday I will be back in the shop and laying down the fiberglass for the mold. I will try to give a step by step but this entire process is extremely involved and I may not touch on everything. So if after reading this you want more information just send me a pm.

First things first the part comes off of the vehicle and gets stripped down to bar bones. Pay close attention to where bolts go and what access holes you are using and mark each one with a marking crayon. This is VERY IMPORTANT because this will determine what holes are made in the CF version.
https://sl-i.net/FORUM/images/imported/2011/12/IMAG0397-1.jpg
Any Imperfection in the part you are replicating will come out into the mold and will transfer on to the final part. Here was a rust spot that I ground down and will put aluminum tape over.
https://sl-i.net/FORUM/images/imported/2011/12/IMAG0398-1.jpg
We will be molding the top of the trunk first. A small saddle was built to hold the part with the correct amount of draft. This can be seen better in a few other photos. We then cover all the holes with aluminum tape from the back side and fill them flush with clay. If you can not reach the back side to put the tape on you can stick it over the top of the hole but this will need to be fixed in the mold later.

Filling legacy emblem holes and will not be in the CF version

https://sl-i.net/FORUM/images/imported/2011/12/IMAG0404-1.jpg
We have to wax the part to make sure it will release from the mold after being cured. This needs to be done on ALL SURFACES and I do mean ALL SURFACES. IF you do not do a thorough enough job it will be stuck in the mold and you will be f'ed. A minimum of four coats should be done.
https://sl-i.net/FORUM/images/imported/2011/12/IMAG0399-1.jpg
https://sl-i.net/FORUM/images/imported/2011/12/IMAG0400-1.jpg
Next mold flanges are made for all sides of the part. All composite parts need to be trimmed before being finished. These flanges are so we can create excess material to trim off. This will make more sense later.
https://sl-i.net/FORUM/images/imported/2011/12/IMAG0401-1.jpg
A clay transition is then formed from the part to the flanges. The pictures do not show how smooth they need to be, I will take some more when I go back to the shop.

Here we used some plastic sheets to fill the main tail light holes. This is more rigid and much better then a big piece of tape

The good stuff. The epoxy resin we will be using to create the mold and the final CF part.

Also, as a tip:
Petroleum Jelly can be used (right before laying sheets) as a release agent.
I am also going to be following this. I like where this is going so far.

Made some more progress today on the mold, we were able to get one side done and tomorrow we will flip it and start the process over.

This is a little better picture of how smooth the transition needs to be
https://sl-i.net/FORUM/images/imported/2011/12/DSC02847-1.jpg

First we started with a gel coat that will harden into a candy like shell. Apply a generous amount of this with a chip brush to all surfaces of the part and the flanges. Once everything is fully coated we wait for it to tack up enough that it will not come off on your finger.

Here are the three weights of fiber glass that will make up the mold
https://sl-i.net/FORUM/images/imported/2011/12/DSC02850-1.jpg
4oz
https://sl-i.net/FORUM/images/imported/2011/12/DSC02865-1.jpg
6oz
https://sl-i.net/FORUM/images/imported/2011/12/DSC02866-1.jpg
18oz
https://sl-i.net/FORUM/images/imported/2011/12/DSC02864-1.jpg
24oz
https://sl-i.net/FORUM/images/imported/2011/12/DSC02863-1.jpg

Cups of epoxy and hardener ready to be mixed. It is a good idea to have several cups ready because once you start its go time and stopping to measure and mix resin can be a bad thing. All chemicals need to be measured to an EXACT amount, a cup with marks on it is not good enough. If you are going to do any composite work its worth the investment to buy a digital scale. They can be found on ebay for a very reasonable price.

https://sl-i.net/FORUM/images/imported/2011/12/DSC02860-1.jpg

We start with the 4oz and get into every little nook and then build up from there 6oz and 24oz we also used a little 18oz in some spots to add more strength. Sorry I do not have more pictures of the lay up but once my hands are sticky I cant use the camera. First apply a generous coat of resin to the gel coat then glass, resin, glass, resin, so on and so forth.
This is after two layers of 4oz and two layers of 6oz

True.

For both. I believe, this is just the mold.

Ok so today was the first day of work on the trunk lid and so far Its looking good. Thursday I will be back in the shop and laying down the fiberglass for the mold.

So technically you can lay down just about anything. Carbon Fiber, fiberglass, cement...

Keep up the good work!

If you make these CF lids available and priced reasonably, I would want one. I think I might go with this instead of finding a new wing for my current trunk.

Any chance you might do hoods?

RandyMarsh303

I got updates!

First I will answer some questions....

httrd: This is the process for creating the mold. We are still a few days away from laying in the carbon fiber for the actual CF lid. Okin is right on the money too, you can easily paint over carbon fiber. More CF is used in race applications then it might seem because they are painted and covered with sponsor logos.

Gecko: It is hard to say what the price will be because I need to see the amount of hours and work that will go into just creating the CF piece. At this point I am thinking they will be around 500 for a full CF trunk lid but I have been playing with the idea of making the underside from fiberglass which would cut costs down a little. As far as hoods go, it will be a while before I take on that battle because this is a serious pain in the a$$ and the mold for that will take at least two weeks and cost close to 1500. After the trunk is done I will be moving into more simple parts that do not require two piece molds.

And on to the pictures....

First here are a couple of better pictures of how the supports were fiber glassed on.
https://sl-i.net/FORUM/images/imported/2011/12/DSC02872-1.jpg
Here you can see the 6oz over the 24oz
https://sl-i.net/FORUM/images/imported/2011/12/DSC02871-1.jpg

A base needed to be built so that we could turn the trunk over without any twisting and so we have a support to glass it on.

Start with a cardboard template to get the right shape
https://sl-i.net/FORUM/images/imported/2011/12/DSC02873-1.jpg
Then I used osb to cut the sides
https://sl-i.net/FORUM/images/imported/2011/12/DSC02876-1.jpg
It was going to be impossible to get the supports to flush up so body filler was used to keep it strong.
https://sl-i.net/FORUM/images/imported/2011/12/DSC02874-1.jpg
https://sl-i.net/FORUM/images/imported/2011/12/DSC02875-1.jpg
https://sl-i.net/FORUM/images/imported/2011/12/DSC02877-1.jpg

Used a 2x2 in each corner to hold the other sides to create a full box
https://sl-i.net/FORUM/images/imported/2011/12/DSC02878-1.jpg
https://sl-i.net/FORUM/images/imported/2011/12/DSC02879-1.jpg
https://sl-i.net/FORUM/images/imported/2011/12/DSC02880-1.jpg

Here you can see the flanges ready to come off
https://sl-i.net/FORUM/images/imported/2011/12/DSC02881-1.jpg

Flanges removed and ready to be "de-clayed" and trimmed up

Trimmed up
https://sl-i.net/FORUM/images/imported/2011/12/DSC02883-1.jpg

The resin does not stick to packing tape so we used it to cover the edges so that it does not stick to the exposed fibers.
https://sl-i.net/FORUM/images/imported/2011/12/DSC02884-1.jpg

Here aluminum tape is again used to cover all holes. John made some sweet sheet metal pieces to go over the larger holes but unfortunately my camera died so no pics. :smt018

I will say that im getting pretty excited myself. Again that number is very rough because I still have no idea how much CF I will have to use or how long it will take to go from start to finish. Also different weaves can cost different dollar amounts soooo like I said it may go up and it may go down. I wanna provide you guys the best product at the lowest possible price. This community has already been very helpful so im ready to return the favor. I will keep the updates coming....

Sorry I have not been updating this everyday but a number of stupid things have kept me from do so. Well here we go....

First I just wanted to fill a couply of gaps by showing you what chemicals we are using for this process.

This is a water based mold release that goes on after the wax right before the gel coat.
https://sl-i.net/FORUM/images/imported/2011/12/IMAG0436-1.jpg

This is the two part Gel Coat
https://sl-i.net/FORUM/images/imported/2011/12/IMAG0437-1.jpg
https://sl-i.net/FORUM/images/imported/2011/12/IMAG0438-1.jpg

Here are the sheet metal pieces I spoke about that John made for the larger holes
https://sl-i.net/FORUM/images/imported/2011/12/IMAG0430-1.jpg

Then we made a few repairs to the gel. This happens when the fiberglass is not flush against the gel, this creates an air pocket and the gel easily chips away. Adding some on top and sanding it down is a simple fix.
https://sl-i.net/FORUM/images/imported/2011/12/IMAG0434-1.jpg
https://sl-i.net/FORUM/images/imported/2011/12/IMAG0433-1.jpg
https://sl-i.net/FORUM/images/imported/2011/12/IMAG0435-1.jpg

There were a few buckles in the sheet metal that were not necessary to replicate so clay was used to fill them in and create a smooth line. The same thing was used on a few other spots which are shown below.
https://sl-i.net/FORUM/images/imported/2011/12/IMAG0426-1.jpg

And now the sexy part  ... here are the molds with the trunk removed
https://sl-i.net/FORUM/images/imported/2011/12/DSC02904-1.jpg
https://sl-i.net/FORUM/images/imported/2011/12/DSC02905-1.jpg

https://sl-i.net/FORUM/images/imported/2011/12/DSC02908-1.jpg
https://sl-i.net/FORUM/images/imported/2011/12/DSC02907-1.jpg

You can slightly see the red lettering from the aluminum tape so we wet sanded that down and then used the following compound to buff it.
https://sl-i.net/FORUM/images/imported/2011/12/DSC02910-1.jpg

A little snag we ran into was the latch for the release. this is mounted on an inner panel inside the oem part so John made this jig so we could later locate the proper placement and height of the bolts.
https://sl-i.net/FORUM/images/imported/2011/12/DSC02911-1.jpg
https://sl-i.net/FORUM/images/imported/2011/12/DSC02912-1.jpg
https://sl-i.net/FORUM/images/imported/2011/12/DSC02913-1.jpg

Now on to the fiberglass

Gel coat
https://sl-i.net/FORUM/images/imported/2011/12/DSC02888-1.jpg
https://sl-i.net/FORUM/images/imported/2011/12/DSC02889-1.jpg

4oz or 6oz sorry not sure which one is which. we started with lots of small squares for the first layer because of the complexity of the curves
https://sl-i.net/FORUM/images/imported/2011/12/DSC02894-1.jpg
If you look close you can see the difference between the squares
https://sl-i.net/FORUM/images/imported/2011/12/DSC02894-1.jpg
I think this is the 6oz layer but not really sure
https://sl-i.net/FORUM/images/imported/2011/12/DSC02897-1.jpg

John decided to use some different heavy weight fiberglass because we had some trouble on the upper side. This "tooling" fiberglass is a 38oz and is basically two thick layers woven together and it lays like a dream. Needless to say we were giddy about how awesome this stuff is
https://sl-i.net/FORUM/images/imported/2011/12/DSC02901-1.jpg
https://sl-i.net/FORUM/images/imported/2011/12/DSC02900-1.jpg
https://sl-i.net/FORUM/images/imported/2011/12/DSC02898-1.jpg

For the screw mounts for the hinge we used a bolt to hold a nut flush against the lid. Wax the screw and DO NOT wax the nut so it sticks in the mold. I will get a couple more pictures of this tomorrow.
https://sl-i.net/FORUM/images/imported/2011/12/DSC02895-1.jpg
https://sl-i.net/FORUM/images/imported/2011/12/DSC02899-1.jpg

We were able to get the molds and 90% prepped for carbon and we were about to lay up the top but john had to leave due to a family issue. I will leave you with one parting photo.

I am too, there has been a lot of work put into this thing so I hope it comes out well. I have not seen that video or that kit. But it is much cheaper to just find a local supplier to buy the materials separate. Also online suppliers have materials for a good price. Unfortunately creating the mold is actually the more difficult part of the whole process. I am going to start on a radiator shroud this weekend and see where it takes me. I'm pretty sure that's the next thing on the list for a finished production part. More updates to come

The link was referring to the technique they use to cut the carbon fiber and apply it. I figured its easy to find carbon fiber locally.

Either way put me down for 1 trunk without trunk latch and one of those shrouds when all is done. I have a carbon fiber piggy bank that needs to be emptied :-D

I could not wait to get home and show you guys more. Today was awesome I can not believe how good it looked just wet in the mold. No need for delays....

Again I will start with filling some of the gaps I have left. First will be the materials mentioned previously and some that are new for today's process.

Here we have the Tooling cloth and as you can see its very thick but with a weave that allows the best drape possible.

https://sl-i.net/FORUM/images/imported/2011/12/DSC02932-1.jpg

We used two different types of CF in this trunk. Here one is pictured, sorry I am an idiot and didn't get a picture of the other. This is a sock that we cut in half so it could be used as a sheet. The white lines in the criss-cross pattern is a guide line that is woven in to help with measuring.
https://sl-i.net/FORUM/images/imported/2011/12/DSC02933-1.jpg

After the layup is done the following are used to prepare for vacuum bagging.
First we apply a layer of "Peel Ply"
https://sl-i.net/FORUM/images/imported/2011/12/DSC02929-1.jpg
https://sl-i.net/FORUM/images/imported/2011/12/DSC02930-1.jpg
Then a layer of "release film"
https://sl-i.net/FORUM/images/imported/2011/12/DSC02935-1.jpg
Then a layer of "bleeder cloth"
https://sl-i.net/FORUM/images/imported/2011/12/DSC02935-1.jpg
Finally a layer of "stretchlon 200" bagging film
https://sl-i.net/FORUM/images/imported/2011/12/577_669_large-1.jpg

We use this gray sealant tape to create the bag around the part
https://sl-i.net/FORUM/images/imported/2011/12/DSC02934-1.jpg

Here are the nuts that were put into the mold yesterday
https://sl-i.net/FORUM/images/imported/2011/12/DSC02927-1.jpg
And here are the nuts that we put into the CF bottom layer. Those welds are what you get when you have no hood :smt021
https://sl-i.net/FORUM/images/imported/2011/12/DSC02936-1.jpg

This is the venturi vacuum setup we are using to cure the parts
https://sl-i.net/FORUM/images/imported/2011/12/DSC02923-1.jpg
https://sl-i.net/FORUM/images/imported/2011/12/DSC02924-1.jpg

Now onto the part layup. Unfortunately I had the same problem as before and can not take pictures until its done. Plus we used a little different resin that sets faster so we were on a time crunch.

https://sl-i.net/FORUM/images/imported/2011/12/DSC02940-1.jpg
https://sl-i.net/FORUM/images/imported/2011/12/DSC02920-1.jpg
Here you can see how the excess resin is sucked up through the layers and is soaked into the bleeder cloth
https://sl-i.net/FORUM/images/imported/2011/12/DSC02939-1.jpg

A few notes on bagging:
Here you can see pleats were created within the bag so that more bag is over the part. When the suction hits the plastic will stretch quite a bit and you dont want it to stretch to the point of breaking so pleats are put in.
https://sl-i.net/FORUM/images/imported/2011/12/DSC02921-1.jpg
https://sl-i.net/FORUM/images/imported/2011/12/DSC02922-1.jpg
The vacuum hose needs to be wrapped in a few layers of bleeder cloth otherwise it will suck up the bag and no suction will be had.
https://sl-i.net/FORUM/images/imported/2011/12/DSC02925-1.jpg
https://sl-i.net/FORUM/images/imported/2011/12/DSC02926-1.jpg

I am sad to say that is all the pictures I have for you and I apologize for the tease. Tomorrow we will de-mold the parts and bonding the two halves together. Then Monday is finish coat and the part will finally be finished, just in time for school on tuesday :smt022

A note about the latch and what nots... I struggled with the decision on whether or not to put the key lock into the lid or just leave the lever inside for opening the trunk. I had decided to keep the key hole because I like to dismantle the lever for security reasons but now im not so sure. I am stuck on the fence as to whether I should put the key on this one or not. Any Opinions?

Chuck you stated in your last post that you did not want a latch but not sure what you mean. Does that mean no key lock or do you want no latch so It always locked down?

Also I would like everyone's opinion on a radiator shroud so please comment on this thread

WOW.. I never thought the quality would be so good.. what exactly do you do and how do you have access to a proper vacuum system. This isn't an easy task for any person to take on specially with amount of pro-grade materials and methods.

Excitement is overrated.. I am ecstatic!

About the latch.. I personally don't need a latch or keyhole. I am going with aftermarket latches since its for my track car. But since the majority of members who will want this will need to use the keyhole. Its ugly but functional.

I am all for the shroud :-D

I am a professional student at Metropolitan State College of Denver and I am majoring in Industrial design. Our program mainly focuses on manufacturing so we have a very nice set of shops available for me to use. This is taking place in our plastics lab but we also have a full wood and metal lab as well. I am also a professional DIY'er, for as long as I can remember I have been saying "I can make one of those" sometimes it has led me down a road where I dump money into a useless project but most times it has led me to some pretty awesome projects. On that note I can not take all the credit for this project. I was fortunate enough to ask my instructor about replicating parts in CF at the perfect time. He has written two books about composites and this will be going in the third. He is the mastermind behind this project and has been leading me along the way. I feel fully confident now that I can do this myself but this would not have gotten this far this fast with out John's help. I am hoping to have my own shop set and in full production of several parts by summer. I also own a VW baja bug and absolutely love it as much as I do my Leggy so parts for that will follow soon im sure. I am actually switching to Subaru power in the baja as well...can you say power to weight  I have been trying to get something like this going for a long time and I feel like this is the community that will help me get things going. Thank you guys for all the support and I will continue to update as we make progress. I should have the front end back together by this weekend too (if subaruparts.com will ever ship my parts  )

I've layed carbon fiber before but once I saw the resources you have, I'm like you bastard!!! lol jk. +1 on the vacuum bagging. Not only it will turn out good but also it will have the strength! Its time consuming, messy and solvents that can make you high or dizzy. Great work :smt023

So I have an update from today and I will say that it was a short day so im not to excited to share with you guys.

We pulled the part out of the mold (not with out some considerable force) and found some things that are not good. Voids in the gel coat caused it to go with the CF part when it came out of the mold. Also Some of the CF did not get into the tight curves causing excess resin to build up and well it looks like sh!t. And the biggest problem is that we need to make it at least twice as thick as it is now. There is way to much flexibility and it cannot be used. So unfortunately we will have to start over. We ordered some more gel coat today so we can repair the mold. Then we will build up a ton of CF on each side and cut the pieces differently to make sure it comes out perfect the next time. On the plus side most of it looks awesome, the top just looks absolutely tits. and both halves weigh a total of about 4 pounds! Gel coat is coming from Ohio so wont be here until at least Wednesday so we are in a holding pattern for now.

So to say the least it was a very disappointing day but at least we made it thinner then it needed to be so it did not wast so much material. Despite some imperfections you cant deny that it looks sexy and the weave laid down perfect on the top half. Hoping to lay the new CF part by this weekend. I will keep you people updated.

That sucks, but trial and error. This is whats makes these parts so expensive on top of material and man hours. Another reason why parts like this is expensive. I'm glad you showed this, some people will understand now even though you want at it the right way there were still issues. It's happens and we are all with you giving our support!

Quality is my only concern. This part does not exist and is important for this project be able to go into production.

I am willing to donate towards R & D if its necessary.

Thank you for posting the fail.. Reason summed up what I was thinking.

Cheers and Happy New Year-ish

P.S.
Did you try using the airline with a nozzle and blow between the mold / carbon fiber? This method is used through the "glassing" trade.

12-30-2011, 10:16 PM
Yea i would not call this a fail as much as a trial. The mold is good for about 100 parts once its dialed in and that what we are doing now. Finding all the imperfections in the final part we just made and fixing it on the mold. The next one will be near perfect I guarantee (i say near because nothing is perfect in composites). Reason Good to hear you are interested in making this really happen. I completely agree that this is a start to a line of products that is in great demand but does not yet exist.

A friend of mine and I were going to make C/F inner door panels for our race cars, my 66 Volvo and he has a 69 Camaro. Nether one of us is really sure how to lay down C/F but this is a big help. They are just flat though, so really easy comparing to this!

I will stay maintain access to the facilities during the semester I will just have to share them with all the other students unlike now they are all on break. I do not have access in the summer however which is why im trying to get things set up before then. I would really like a shop so I can set up a bender and welder to start building some cages and exhaust on a few of my vehicles as well. Needless to say I wish I could just live in a warehouse and work all day long on cool stuff hehe. Still no word on the new materials.....

Even that 1st part is good for a race application... I am wondering, what is the ballpark going to be for the part when done?

RandyMarsh303
01-03-2012, 02:42 PM
Well It is all going to depend on how much CF we need to lay in to make it rigid. At 50 bucks a yard it probably will not be that cheap. I said before around 500 but now I have no idea. Also the epoxy resin we are using is about 150 a gallon for the epoxy and hardener. I can use cheaper materials but who wants a crappy part? I had the same thing in mind that this first part would be just fine for a race application so I might look into creating two different styles at two different prices. Still no materials in the mail so again I will update as questions are asked or as soon as I get the package.

Gel coat arrived last week and we started fixing some problem spots in the mold. Lets just say that there were more then we first realized but its alright because this tends to be the case when you have been busting your butt on something for two weeks straight. Its better to take a break and come back with a fresh set of eyes so you can see every imperfection. Regular semester starts up next week so work space time is limited for such a large project. Hoping to pop out a new CF part in the next two weeks. Going to Texas to see the band Tool play two nights in Grand Prairie next weekend (thumbs up to fans who know this will be awesome awesomeness). So I will do layup before I leave and then post layup operations after I return. Pics coming soon....

So I know I and this project have been dust in the wind lately but I do have a little bit of a progress update. Sadly no pictures for this one but nothing really to see. Found some weak spots in the mold so we cracked out, filled, sanded, and three step polished them. Now waxing has begun and I only have a few coats left until we are ready to lay in CF. Doing an extra heavy waxing as we do not want ANYTHING to stick and create more problems. Hopefully we will be laying CF in this Friday. The delay in progress is due to the classes I have to attend and the full load of classes John has to teach. I promise that this will not just die off and never be finished. I do plan to finish this project and start on more CF parts that we can ALL can buy. I have the mold for a radiator shroud and will start on that as soon as the trunk is done. I also have had my eye on shop space to really get things going but my budget is tight. Updates will come this weekend NO MATTER WHAT I promise.

!!UPDATE!!

So it has been a while since a real update has been made but it is finally here and we are finally on our way to seeing a final part. Me and John met on Friday and layed up a new carbon fiber lid but this time with a lot more thickness and a few different layup procedures. John did some sample thickness testing and we decided to go with 5 layers which would be about 6-7 layers in some spots for various supporting structures. So first off some visual explanation of why our first attempt at this did not work.

Here is a two layer sample which is what we did the first time. After evaluating things we still have no idea why we thought this thin of a composite would be strong enough for this application but its in the past.
https://sl-i.net/FORUM/images/imported/2012/02/DSC03069-1.jpg
https://sl-i.net/FORUM/images/imported/2012/02/DSC03072-1.jpg

This is 5 layers
https://sl-i.net/FORUM/images/imported/2012/02/DSC03068-1.jpg
https://sl-i.net/FORUM/images/imported/2012/02/DSC03071-1.jpg

This is 8 Layers
https://sl-i.net/FORUM/images/imported/2012/02/DSC03070-1.jpg

So as you can see 2 layers is just way to flexible and 8 layers is a little overkill so thats why we settled in the middle

Now on to the exciting part...

Top half being layed in, this is about half way through the layup...

https://sl-i.net/FORUM/images/imported/2012/02/DSC03066-1.jpg

And here is a close up of the fabric we used to do the "bulking up" of the part. First an aesthetic layer is layed in and then we used this stuff below to do the rest
https://sl-i.net/FORUM/images/imported/2012/02/DSC03067-1.jpg

John was able to get into the shop yesterday and pull the vacuum and demold the parts. The news from him was great, he said that it looks nearly perfect and we just need to do the trimming and finishing and we will be ready to bond them together. I can not wait to see them tomorrow morning and I will upload pictures of them as soon as possible.

Also an update on other projects: I helped my parents move into a new house this weekend and it has a huge unfinished basement that is perfect for a composites work shop. I hopefully will have things set up down there in the next couple of weeks. I just need to get an exhaust fan, put up some plastic walls, get my tools and shop space in order, and get some materials and I will be pumping out new designs in no time. How would people feel about specialized key blanks? Those damn STI keys are 35 bucks and they are for a wrx not the legacy. I would love to bring some Legacy only styling to the key like an L7 logo or B4 (for those lucky enough to have them. I love that car so much) and maybe some other interesting shapes like the T handle shape of the STI blank. Let me know what you guys think and I will keep the updates coming

I am hoping to bring Some sl-I specific parts too. I loved the battery tie downs that were done and I think a key blank would be cool too. We will be doing the bonding on Friday along with some sanding and finishing. The final clear coat probably wont go until next Friday. So now I'm hoping that it will be done in two weeks but no promises this time. If there is any one thing I figured out during this is that these expected dates I keep giving, well they never work out.
Trust me a hood is on my mind but the mold is extremely expensive along with the cost of materials for the actual part. A hood will definitely run in the range of 800-900 smackers for this reason and I think anyone who has really looked at this thread would agree it takes a ton of work to produce this. Once this one is done and I have calculated final man hours, materials cost for parts, material cost for tooling (mold), and shop utilities I will come up with a final price for these trunks. I am warning everyone that they will not be cheap but they will be fair.

:smt023 A huge thumbs up for everyone who has taken interest in this Thank You!

Hey bud, my hood request was pure excitment ... like a kid at christmas looking for his next present before he even has the paper off the first one ... def not a lack of respect for work involved in this fantastic project or the time spent sharing with SLi.

Quick question.

Are the resins used UV stable? I only ask because I remember some issues with early mountain bike carbon parts not be UV stable. Maybe the clear will provide UV protection?

So pumped to see you mount this.

RandyMarsh303
02-29-2012, 12:41 AM
Waren: Soooo sorry for the misunderstanding. I did not mean that you were being disrespectful in anyway. It was kinda late so I did not read that post over to well so it might have come off the wrong way. But I think we all know those people on any forum that sees all this and still expects a quality part for 200 bucks. The thumbs up comment below was more directed at you more than the one before that.

About the UV protection: Yes the resin is UV resistant and so is the clear coat we will be putting over it. With Subaru's hitting 300,000 on the odometer we know that we like to drive our cars and that that's a lot of sun time. So with that said I do not expect it to last as long as a OEM steel lid. I would think ten years would be pushing it on a DL but I do not see why five would be a problem. If it was garaged and not used as a DL I am sure it would look mint for a long long time.

Chuck: I do believe that the first run will be salvageable but it will take some time for me to get it done. We are going to do a foam sandwich core on this to add some strength and then compare weight to the current run. Either way should be great for a track car or something along those lines. Let me know if there is anything else you do not want me to cut out. I assume your still using a center garnish??

About the Spoiler: Well I am not a huge fan of the wingless trunk and I have no spoilers in mind at the moment so this is why I am opting for the stock spoiler. I am going to picking up enough materials in march to repaint my entire car so I may just spray it green and keep the inside CF. I know some would consider this crazy but I am not a crazy huge fan of the CF look. I am however a huge fan of the strength to weight properties :smt026 If I decide that this is a bad decision I can always modify the mold so those dimples are not in the part and then the customer can decide what they want to do. Has anyone seen some aftermarket/OEM spoilers on a BD that look good?

I was also able to get a good majority of the resin chunks and left over bagging material off the parts to further prepare for bonding.

First Just a few shots of the parts back in the mold. If you look at previous pictures you can tell how the bottom side has been cleaned up quite a bit.

https://sl-i.net/FORUM/images/imported/2012/03/IMAG0592-1.jpg
Here you can see where a dremel was used to rough the surface up for bonding. This was done along the entire outer perimeter of both parts.
https://sl-i.net/FORUM/images/imported/2012/03/IMAG0593-1.jpg

These are pictures of the mold for the latch mount. The smaller one was just thinner and easier to work with and was made to the actual size of the final CF piece. The thicker gauge sheet metal was then used to hug the underside of that to make for a near perfect fit.

So that is all the update I have for you today but we will be meeting next Friday and more progress will be made.

As for those of you that say F the wing: Personally I like it and it seems like there are a lot of people out there that do. I have not seen to many people go out of there way to get a wingless trunk if they have a winged one. Also I can see your point about it not matching and im a little worried myself but WHERE WERE YOU SIX WEEKS AGO! If there was such a strong opinion about not having it on there then why did nobody chime that in weeks ago when the part was being made or when I highlighted that I would be putting the wing back on like two months ago during mold construction. The mold can be adjusted so there are no wing indents but its a little late for this part. These first couple of parts are for the benefit of finding issues and making better parts for the consumer. That means I need customer opinions, so considering you guys will probably be my first customers please bring these types of things to my attention so that I can make a better part for YOU the people. Just my thoughts on the situation....

If it looks terrible I will probably just wrap the wing with some CF look vinyl until a better solution shows itself.

Fan Shroud: Yes I have messed with it a little bit but I have no time to do anything right now. The mold is pretty much finished I just need to make a fiberglass test part to make sure everything looks good and then I will start pumping out the CF version. I'm hoping to get this done over spring break which is in two weeks (hopefully they let me into the shop). If not I should be able to get it done the week after because things tend to start back up a little slow after break.

Until next time.....

So not only wingless, but the JDM trunk has the third brake light in the top edge, that would be cool.

That would mean that he would have to supply a brake lens..

That is a bit much ... it is cool but not doable to OEM quality..

I would say making it without the wing might be best, it can always be drilled for one and he could sent templates for the drilling if its OEM, but I myself like the wing...

As for that 3rd brake light idea, do you guys realize thats JDM/EDM only? Subaru America is not able to get that part. Not only that, you would need to replace your rear window deck panel. I have toyed with the idea of a JDM deck lid, but possibly close to the same cost, I might be able to have a C/F one. What would you guys do? I still dont know because I have not seen this one a car yet and also would like to see the finish wight difference...

I'm excited about the shroud! Thats something simple and would assume not to crazy costly. i'm down for that if the price is reasonable and I'm thinking that is what he's aiming for...

I chaned out my rear deck that had the 3rd brake light, it looks clean with it in the trunk lid, couldn't be more happy.

I still like the wing and one of the only cars I have seen that I like wingless are the ones below. I believe I like them because of the wide stance that the car has (what bumper is that by the way).

https://sl-i.net/FORUM/images/imported/2012/03/456FCDAA-1.jpg

I like the idea of creating templates to send out so that is probably what I will be doing and changing the mold to a wingless shape. I think we should reopen this for discussion later when we have a final part to evaluate.

So absolutely no progress today but I do have pictures of the mount. Had to make another one using compression molding because the bagging was not cutting it. Hopefully next week we will get something done sorry for the slow progress but for now here are some more pics.

First the amount of work going into these trunks is awesome!

Secondly:

I may just spray it green and keep the inside CF. I know some would consider this crazy but I am not a crazy huge fan of the CF look. I am however a huge fan of the strength to weight properties :smt026

Thank goodness Im not the only person who thinks this way. Every time I see carbon fiber body panels on a car I shake my head and think to myself how much better it would look painted over. :smt017 No offense to the people in this thread who like the look!

I would be down for something like that! Even better if they fit more then one car. I need one for my Toyota truck too!

Yamazaki, you can make a cover fairly easy from an old hood like I did... Just needs to be flat... however, it would be super easy to make, they are just flat so if you have a template they could be mass produced vary easy. You would just need to justify the cost. I would gave specs on mine if it would help... Really should be a little thicker then mine though.

So a small but exciting update here, I picked up the clear coat today and will be doing a test run of it this week. To make sure this will give the desired finish I am going to trim down the first CF part to come from the mold and test the clear on it to make sure this is really what we want (Chuck I can see your grin already)...

Here she blows
https://sl-i.net/FORUM/images/imported/2012/04/DSC03210-1.jpg

Hopefully this will do the job and we will be rolling out new parts in no time. Also another personal/business update: Supplies are here, I am setting up the workshop in my parents basement, and the business license is almost in place (just have to finalize a name). So hopefully you will see me becoming a vendor here at SLI very soon. First few projects on the list include trunk lids (obviously), radiator shrouds, aero gaurds, license plates, key blanks, battery tie downs, acrylic battery boxes, and sub boxes. Also may be developing some CF parts for my baja bug as well

UPDATE! UPDATE! READ ALL ABOUT IT!!

So the complete lack of progress has been do to the fact that the last few weeks of school were nerve racking and because I have found and set up my new work shop. The base of operations for what is now called FiberKraft LLC is an over-sized two car garage just outside of Denver. Like I had mentioned previously, I have been working hard to get the first lid to really shine. Outside edges are trimmed and have started to be smoothed down. Unfortunately I do not think that clamping the two halves in the mold is the best way to go about glueing them together, obviously this is the best for alignment but not for clamping. There is just no good way to get clamps around the part to ensure that they are mating up all the way around the perimeter. After trimming this to its final shape it is clear that a new method is needed. To fill the gaps I will be using a five minute epoxy resin mixed with CF dust that I have been collecting throughout the trimming process. This will add some strength to the gap along with making it easier to blend and hide, of course future parts will not have this problem. Now for this first lid we had some problems with the fabric not being vacuumed into the mold properly leaving some voids and resin build up. I am going to try and fill these with either resin or clear coat and see what happens. Worried that the resin will be too yellow but I am also worried the clear will never cure being in a pool. But never the less my dremel has been non stop and its starting to look really good. Sorry for the cell phone pics they just dont pick up the detail

Oh and have I ever mentioned that this thing looks tits in the sun...

Here you can see the voids in the resin before being smoothed down. The Large void where the bottom edge of the garnish would be is a spot im not really sure what to do with...resin or clear...im thinking resin

Yes that is a GT hood but do not let it fool you it needs a little work too. I have had the hardest time tracking down a hood you have no idea. I do not want to pay top dollar for a hood that is the wrong color and its just my luck that green is the most popular color. I paid 35 bucks for that one in the picture and has minor damage around the headlights but better then nothing. My first project needs to be the grille, I started JDM conversion (like 3 months ago) and never finished and it as well hangs in there waiting. Along with the A/C belt and pulley, battery box, etc etc sometimes its hard to keep all the projects straight isn't it?

Chuck I will look into what the shipping cost. Probably not going to be the cheapest thing in the world I am sure, we can make something work with AJ too if that is better.

If you do a hood, do one without a scoop! This way you can add what ever scoop you want. I'm planing on this when ever I get around to doing a swap. I will be getting a non scoop hood and use an STi scoop when the time comes.

Has been a long time since my last update but things have been busy and all in all we are lookin' good. The first gen lid is completely trimmed and is just in need of some block sanding to bring edges to a smooth contour. The second lid is about 60 percent final trimmed, the dremel died on me in the middle of work. Here are a bunch of pictures of both lids and the fit onto my car.

https://sl-i.net/FORUM/images/imported/2012/06/DSC03391-1.jpg

Again more trouble with alignment...this time it is the opposite. close on driver far on passenger

https://sl-i.net/FORUM/images/imported/2012/06/DSC03390-1.jpg

And we come to the biggest problem of them all. This gen I believe is actually too thick, both sides of the spectrum here.

You can see here that the lower section does not flush up with the body
https://sl-i.net/FORUM/images/imported/2012/06/DSC03392-1.jpg
https://sl-i.net/FORUM/images/imported/2012/06/DSC03394-1.jpg

So like I said the dremel died and i was not able to finish trimming. Not really sure what I am going to do about it not flushing up with the body. I may have to bring down the back side in order to suck it in closer to the body.So I will be getting a new dremel this week and starting again on the trimming. As for the first gen it will get sanded down tomorrow and I will get it cleared ASAP.

These troubles were very disappointing but a reminder that this is only the first few parts and it will take a little more time to find the right balance in thickness and shape. Not sure what I will do with all the trial runs.....
Lots of projects in the works and lots of good things on the horizon...(also check out my VW baja project that has just been reserected) ....Link to come....
Let me know whatcha think

As far as the first gen gap goes, have you tried shifting the trunk slightly to the right? Fold your rear seat down and have someone slightly loosen the bolt so that its enough to shift it. Then tighten once your happy with the gap

Dead91silvia
06-04-2012, 11:22 AM
Yeah you can tweak the hinges as well... Thats how we shift hood's or deck lids when they are a little off...

Still looks like your on your way to getting it fine tuned...

Thanks for the the votes of confidence fellas! I do feel like its possible to tweak the hinges and will have to do that to get the gaps even. I will keep the updates coming

How much r u gonna charge for these? They are Shweet

RandyMarsh303
06-06-2012, 12:35 AM
Price has been on my mind a lot lately and I want to be competitive with the market but the cost of materials is high and it involves a ton of labor so I am thinking 6-7-8 hundred. However if there are problems with fit and more testing needs to be done I really do not want to be stuffing all my space with deck lids. So on that note I probably will be offering the next 2-3 parts from the mold at somewhat of a discount for any problems that they may have. Until things get really get rolling these are going to have to be made to order, this is so I am not wasting precious space, time, and resources on something that has to be stored. Not to mention the longer something sits around the more likely it will be to get damaged in some way.

On another note, I have decided to shave the wing mounting holes from the mold and will provide some sort of template if the stock wing is desired. After test fitting I am coming around to the FTMF wing movement and my eyes are open to the other side. But seriously the CF really looks good with no wing and almost seems silly to put it back on now....

I will of course keep everyone in the loop on what is happening and again thanks for all the comments, critique, and support everyone has offered. Lots of other parts in the works and I know everyone will love whats coming so stay tuned

Have you worked on any of the smaller parts? Radiator shroud or parts like that? Those might be a little easier to make/sell faster. I might be down for when ever you get around to it. My engine bay could use a little sprucing up!

Hey Randy, I'm thinking of building a wing for my BD. Was wondering if you you would be interested in maybe casting it when I'm done?

Not sure of the look, but it will be a flush mount that might look slick if I can putt it off. I'm going to make the mounts the same as the OEM one, but the deck will look completely different.

You can even slap you company name on it, as long as you can slap mine on also!

So my apologize all around for not having a single update for you guys in over a month! I went on vacation and it has been hard to snap out of lounge mode plus the summer concert series is in full swing which takes up a ton of time :smt025 But I will be getting it cleared "soon" like I have been saying. Been distracted by other projects as well. Do not have any pictures for you either :smt018 Yes I am working on smaller projects and I am continuing to network for resources. I will Share the small projects as they are finished or close to because I don't want it to end op like this where it takes forever to see a finished product.

DeadSilvia I am totally interested in getting a calabo project going for a wing. I will send you a PM

Im hoping to get with chuck to do the doors before the end of the year *fingers crossed*

Yes school is back in session and a huge huge pain in the A$$ but that also means a much larger and better shop has opened back up. I have both lids completely trimmed and ready to be cleared. The clear is in my locker and ready to go. I just need a full day in the shop to get things sprayed. This will take me some time as I have not done much spraying with this level of clear coat. I will update when it is finished with a full load of pictures................. Sorry for the delay but you know the saying "life happens" well its F'in happening to me right now so I am not working as fast as I would like.

At some point we'll work with the wagon hatches. There's got to be a huge want for those things. Of course, I only speak for myself. Not sure what Randy has in store. ;)

Ok so for an a fast update here. The First lid is finished clear coated and ready to install. The second lid is still waiting for final shaping and clear coat. School is over this week so I can work exponentially faster when I do not have homework and projects. So I am hoping to have the other installed on my car by the end of next week.

A wagon hatch is definitely in mind but it is a huge project with a lot of mold cost so I will be waiting for this whole thing to catch some speed before I try that. I will keep updates coming over the next two weeks.

That's exactly my plan. I'm going to take the USDM trunk and trim mold whatever to make the JDM center garnish fit and mount properly. Then, if/when Randy wants to work on that one, yay!

So what are the odds on a wagon hatch in the future?

RandyMarsh303
09-14-2013, 07:15 PM
Sorry for the sudden halt in updates guys. These in fact ARE in production as we speak. Chances of a hatch are decent, only thing of concern at this point is the glass. Things have been very busy in my life including getting engaged and planning a wedding. My partner and I are currently getting the business side of things set up and ready to go. We now have a physical location which we are currently building up so that more parts can be put into production at a much faster rate. The goal is to have several trunk lids ready to ship by the time the holiday season rolls around.

Parts will be shipped world wide if desired! Buyer will pay the actual shipping costs and not a penny more. The only reason I would see shipping to Australia being expensive is because of the actual package size.

The future is looking bright and we greatly appreciate all of your patience and interest in this project and others. All of us at SynWerx are committed to providing a top quality product at a price that the masses can afford. So please keep an eye out for more news and products!

Interested to see what costs would be involved sending something to Australia. I've had a 6 speed, turbo bonnet, jdm bootlid, wheels, plus tons of other bits sent from Japan. If you want something enough, then you'll pay for it.

Will you be doing the JDM bootlid or just the USDM/AUSDM style???

86bratman: Cost is landing somewhere in the 650-700 dollar range before shipping.

Chuck: That sounds good give me a week to get it packed up and ready to go.

Jarrod: When I pack the lid for Chuck I will get your shipping info and get you a quote as fast as possible.

Well long time no update fellas. I do not have much an update for you. Like I said before I am getting married this year. Less then three months from now actually. And I graduate with my bachelors in Industrial Design in just 13 days. This along with some business partner issues has put a halt on things for the time being. At least until after I graduate.

I have the two lids that were made for this thread cleared and ready to go. While they are not perfect they are still available for purchase at low cost. For these particular units I would like to get 350 plus the actual shipping cost. This is less then the cost of materials not to mention the labor. The faster these sell the sooner more parts get molded and are available to you beautiful and dedicated people.

Also with all that being said I will in fact take custom orders for the lids but a 350 dollar deposit must be taken for materials. This is to protect myself from having someone bail on a sale and so that a quality part does not sit on the shelf waiting to be damaged.

Your dedication to this project and future projects to come is what will make this dream a reality and I appreciate everyone involved. Please feel free to email or pm with any questions of inquires.
