Hello everyone,
First of i would like to say hello to everyone here at SLI, I have been browsing the forums for a while but just joined up earlier today. Reason i am posting is that about a month ago, I bought my first legacy and planning on picking up another in a month or so whenever my other car gets sold. This is my first legacy however this is not my first Subaru, all together it is my 4th. ( 2 Imprezas, 1 Forester) The Legacy I bought was a deal I couldn't pass up. It's a 96 Legacy L wagon, AWD, Auto transmission and the bulletproof ej22e Although sadly this Wagon is just going to be cannibalized because it's a rust bucket and will not pass state inspection anymore. This is where I need some help. The Legacy I'm planning on buying is a 2003 Legacy wagon (ej251) 5spd supposedly with rod knock. I haven't gone to look at the car to try and troubleshoot but if it is coming from the rod bearings then I am going to do a hybrid motor turbo build using the 22 block and bolting it up to the 251 heads. I have been doing a lot of research these past few weeks and most of the hybrid setups I come across are the DOHC EJ25D heads bolted to the 22 block. After reading I don't think this is going to make a big difference but I am curious as to why not many people use the 251 platform.
Without going into too much detail I will tell you I turbo'd my old 1997 Impreza (ej22e) and absolutely loved that car. Drove it for around 20 thousand miles on 5psi (vf11) never had any trouble until I crashed it one night with a couple of my friends. Luckily we all walked away without a scratch, cannot say the same for the car though.
Up until this point I have been dying to do another turbo build, I just had to get some things in life lined out before continuing my Subaru passion. I'm excited to say I think I've reached that point again, now getting onto the project.
I am on somewhat limited funding, however I have quite a few parts available. I have a td04 from my previous build. Some stock wrx headers/up pipe and I can make my supply/return lines at the shop I work at. I want to use as many parts from each vehicle as possible like the 5qt oil pan from the 251 then tap it for the return. I'm not sure if the 251 injectors will be enough to quench the turbo or not I'll have research more. I'm planning on getting a bigger 11mm wrx oil pump because the seal on the 22 is leaking and I think it could benefit from the extra oil flow. I've been considering notching my crossmember then reenforcing it, but I'm kinda leery of doing that because my daughter will be riding in it and I want it to be safe as possible. I also was leaning towards doing a front mount intercooler since there is no hood scoop and it will add to the sleeper look. Haven't really thought about engine management yet I have a friend who is a pretty good tuner that hopefully can help. I'm only planning on running the stock psi 8-10 of the td04. Anyways that's what I'm looking at right now I'm sure I left some things out, but I'll remember later on.

My intention of this build thread is to document the progress of my car build so most of my post are not the DIY type of post, however I am glad to help anyone who asks for it. Most things i have done on this car i am learning for myself, but I am fairly experienced with Subaru's so again any topic you need help with just ask and i will go into further detail.

Ok so first things first one of the reasons why they 25D heads are so fantastic is for a couple reasons.
1: the 25D heads are cheap
2: subaru was being cheap with the engineering with the 25D and basically took the EJ20K and bored it out, stroked it, then changed the cams. What that means is the combustion chamber bore is set up for a 2.0 liter. So it leaves a long list of shortblocks that work with it.
3: the ports might not look great but they have an awesome shortside radius. Where as the 251 has a terrible shortside.
Now if i remember correctly the 251 has a 99.5mm combustion chamber. and it should be ok you might want to get a 22 head gasket and lay it over the head to make sure the valves arent going to contact the cylinder wall or something crazy like that.
other than that it sounds like you got a good plan.

DOHC does leave you more options with changing the cam profiles to suit.
I'll follow this build closely as I am thinking of force feeding an EJ251/252, though I was considering a piston swap.

Stock for stock yes. But if you unshroud the 25D the flow numbers are outstanding. at my old shop we had a bunch of junk heads and we went through a bunch of them developing the best unshrouding formula. The flow numbers on my heads after porting and unshrouding were seriously impressive. Our flowbench guy told me he thinks the 25D is every bit as good as the 257. They just suck from the factory.
Granted this is what our flowbench guy told me, i dont that much about airflow dynamics.

Yeah, the 251 heads are right up there with the 257 heads. According to this thread (http://forums.nasioc.com/forums/showthread.php?t=2034555) they actually flow a little better than the 257 heads.
I was starting to casually look for an EJ22T to build, but now I think a pinned 251 with low compression pistons might be a good alternative to that. Eh, I have lots of time before I start that project anyways.
So what are the numbers on the 251 heads and 22e block/headgasket so some numbers can be crunched and a compression ratio figured out. Or somebody has to already have figured that out somewhere.

Oh, one other thing, coincidentally I was talking to Delta Camshaft today about a boosted EJ251 application and they recommend their 1500 grind cams up to 12 psi, after that you have to advance the exhaust with some variable cam gears (while still using the 1500 grinds).

Yea i read that once opon a time.
Something to keep in mind its not all about the peak lift numbers because the valve spends less time there then anywhere else. Unshrouding largest gains usually take place at low lift. Air flows best when it spins off the valve. And alot of combustion chambers interfere at low lift. The idea is that by making a perfect space around the valve you can get more flow started earlier. The air flow % (not CFM) increased the most in the first half of the open time.

Again im not a airflow dynamisist. Just sharing what i know on the subject and my experience. I can say unshrouding makes an insane difference on the dyno. Mu car was pushing 302ftlbs@ 2300RPM at 10psi... not many 4 cylinder engines can say the same.
That is awesome, flashheart is right about low lift air flow. Chevrolet uses a similar design with their vortec heads that create a swirl effect inside the combustion chamber. However my reasoning for using the 251 heads is simply because that is what is on the car currently and it is a fairly low budget build. I may keep the 251 block and throw some sti pistons into it with the 25d heads as a backup but that's way down the road haha.
As for the delta cams that would be an awesome kicker to this motor build do you have any additional data on the cam grind?
I'm not really sure on the compression ratio, it seems every thing I read a different ratio is thrown out there, but there are a lot of factors as well, hg thickness, which heads you will be using etc.
Thanks for all of the good info, this next week will be spent cramming info haha and hopefully I will have sold my ol Toyota to buy the 2003 Legacy by then.

3.Will my stock fuel pump supply enough fuel?
On my previous build I ran emanage blue which did ok but I could never really find any good info to get the car dialed in perfect. I also used a rrfpr and had a walbro 255lph which looking back was overkill for the 5psi I ran.

Picture I took a while back of an ej22e gasket on an ej251 head. The combustion chamber is about 96mm wide judging by looks, and is perfect for an ej22 bore considering they are virtually identical to the ej222 head with the exception of the ej222 being single port.
Nice thanks for the picture, did you ever mount them up to the 22?

No, these heads are basically junk, piston made contact with the driver's side one after a rod bolt let go. I took the picture to simply prove a point on facebook that they would work on the ej22.

1. Personally I would go with either a WRX ECU conversion or a standalone like a megasquirt. It really depends on the emissions requirements of where you are; i.e. do they hook up to the OBDII port. There are lots of options, if you're most familiar with emanage that might be the best way to go about it (I can't remember if you can change timing with emanage though)
2. I've heard of people going both ways, it entirely depends on what level of boost you are going with.
3. I'd swap in a WRX/STi fuel pump. You can get used ones very cheap and it's good insurance.
Funny you said wrx ecu I was reading this earlier http://www.rs25.com/forums/f105/t199059-diy-wrx-ecu-swap.html as for emissions there are 0 they basically look under the vehicle to see if a cat converter is present if so then you are good to go. Some shops don't even look, I tried searching for the wrx ecu swap on here but didn't find much. Would this allow me to run an accessport? As for boost levels I was planning on the td04 stock wastegate of 8-10 psi but the more I read on these hybrids I may push it some as long at it remains fairly reliable.

Yeah, you'd be able to run an accessport, but I would stay away from the off-the-shelf tunes, they won't work for your setup well at all. You'll have to tune yourself or get a pro-tune.
And if you are going to tune yourself, you might as well go opensource and get a Tactrix Openport instead and save the money over the accessport, shoot even a pro-tune will end up cheaper with an openport. Not really sure if the accessport is worth the cost if you don't use the OTS maps.
True I think tatrix is the way to go. Seems like the wiring wouldn't be to bad for the wrx ecu either.
Now that I looked into it I don't think the wrx ecu is the route I'm going to take. Just a little more work then i want to put into it. I'll probably try to find an emanage ultimate or a similar piggyback since I am already somewhat familiar with them.
AEM Fuel Ignition Controller (F/IC-6) anyone used one of these?

The 6 is for a 6 cylinder iirc. You need an F/IC-4. And they have proven problematic on subarus. And ive been really unhappy with the customer support i recieved, so i am suggesting a different piggyback.

Yea the fi/c4 isn't good for older Subarus. I've talked to a few tuners when I was looking for engine management. I ended scoring a PP6 piggyback on here. Although I haven't had a chance to use it, and not sure if I ever will...

The fic6 can be used on up to 6 cylinder engines. There have been some successful installs on subarus, but need resistors wired in to the cam and crank sensors to avoid some electrical static that causes very bad behavior. I have one for my 20k swap whenever I get the engine rebuilt and get around to installing it. If you go the aem route do plenty of reading so you know what you're going to be getting into. If I were going to use phase 2 heads and manifold I would definitely not write off the wrx ecu swap as it has so much more potential than any piggyback on the market.
Thanks for the heads up flashheart, Im suprised by the lack of support from AEM it seems like back in early 2000 AEM was on top of the game when it came to tuning.
There are to many options haha I'm gonna research hardcore this weekend then try to narrow it down to a few systems.
I'm not opposed to wiring and actually I kind of like it to an extent. It can be frustrating sometimes, but whatever EM route I take some wiring will be required.
Even though this is a budget build I am still going to spend the money where it truly counts. Even if that means saving a little longer. This isn't my daily driver so time isn't really a factor. I just want the car to be right when I button everything up and fire it up for the first time. This will be the quality budget build haha.

That thing is nice!
I know man, it's a super deal. I'm only paying 1000 for it. The body has 180,000 on it and it's on its 3nd motor. I haven't been out to look at it yet, but when I saw it before the body was in great shape. Some damage on the front lt fender from a deer but otherwise solid.
I'm curious about the engine that is currently in it because, when I saw him last the car was on motor #2. One that he bought from autozone, later in the summer he had the engine replaced by a local mechanic and was told there was 2 different engines that he could have choose from, although he wasn't sure which one was put in.
The details I got were very vague. I can't wait to go pick it up and dig into it, but right now the road down to his house is unplowed so, I have to wait until the weather clears to pick it up.

Does anyone have the measurements for the notched crossmember as in where to cut.
Since I am scrapping the 96 I figured I would take its crossmember, notch it, then renforce it with some sheet metal for practice. Then try to sell it afterwards.
Also if anyone needs any 96 legacy parts let me know I'll let them go for next to nothing before I take it to the crusher.
Well I have my EM narrowed down to either emanage ultimate or the wrx ecu swap.
Wrx ecu is quite a bit cheaper but I won't be able to run the car until I get it flashed. With emanage I am already familiar and should be able to run my base tune until I can get it dialed in at a shop.
Well thought I would post an update.
Sold my Toyota yesterday to fund my new legacy. Hopefully going to pick it up next weekend.

Thanks man, I love it. It's taken quite a bit of work to get to where it is. When we first moved in there was so much junk from the last owners you could barley see the floor. Haha

I've got so much random automotive crap around my building and basement I could be on hoarers lol.
Me too man lol I keep telling myself I will use it one day. I think that's the first sign of a horder.
So I've been pondering here at work about the Ej22, right now it's sitting at 120k I haven't taken the heads off yet because I don't want anything getting rusted up before I get the 25. Now I have never really tore down an engine, before. I have changed head gaskets, timing belts,replaced water pumps stuff like that but nothing past that. My question is what should I be looking to for in the cylinder heads? With that many miles I would hate to bolt everything up then blow the motor.
Small update, thanks to 86bratman I have most of the parts to do my wrx ecu swap and a new intercooler.
Another small update, been a trading fool this weekend. Thanks to lordflashheart and my buddy Andrew I traded the busted tdo4 for a downpipe. Talked to the owner of the wagon and I am officially picking it up next weekend. Lord willing lol

Loaded and ready to come home, I'm about 90% positive that the motor is knocking, at idle there is a small ticking and with any throttle it turns into a pretty loud knock.

Looks good man.
Just for shits and giggles check out the timing belt tensioner, they can sound like a knock if they fail and flop around.
I've been thinking about that, I don't know what I'm gonna do if it just the tensioner haha
Don't have much of an update for today. Spent the day relaxing with the wife for Easter.
Got some positives about the car tho,
1.) Has 4 winter tires on snowflake 16"s with about 50% tread left.
2.) Has the fancy wood grain on the dash
3.) Sweet dual sunroofs
4.) Has new kyb struts on the back don't know about the front yet.
5.) Has this strange handle on the hatch have you guys seen one of those? I'll post a picture of it here in a few.
I did manage to clean the garage real good and got the legacy settled into its home for the next couple of months. Got a few questions for you legacy guys.
1.) When my key switch is off and key is out, my odometer stays on and drains my battery. Have any of you had the same issue?
2.) What is the boost sensor on my throttle body?

I think mom's outback odometer stays on, but couldn't swear to it. The boost sensor is just the map sensor, why it's labeled as boost sensor I haven't a clue lol.
I was looking earlier and I noticed the little button that pushes in when you close the door has kind of a short in it, the interior light will kinda dim but not go all the way off when I close the door, so maybe it has something to do with that.

Odometer staying displayed is normal, a dome light that stays on is not, that's your battery drain.
I never liked those rear bars. It seems a lot were installed improperly and become a source of rust.

Yeah I'm not a big fan, it's getting removed asap. Don't really see a purpose for it lol the shocks make lifting the gate easy

I haven't had time to do much with either car to be honest. I did pick up another legacy the day after we met up though lol. So I'm now sitting on 3 BD's.
Nice, I try to keep up with everyone on here but I don't have Internet at the house so all I use is the phone and its kind of a pain lol I still have that 96 basically a shell now if you would ever be interested in buying that one otherwise I'm gonna scrap it eventually.

Got the car put up on jack stands today, took the wheels off just to check stuff out found one rear end link broken nothing major really. Car needs a little TLC underneath but for the most part it's pretty solid.
I also drained the oil, other than being dirty it looked fairly good no metal whatsoever.
I'm planning on leaving the 251 in right now and pulling off the timing covers to check the timing belt tensioner. If that is the problem I may end up driving the legacy as is for about a month while I put an intake manifold gasket on the truck since it's my daily driver right now.
Daily update: Made a lot of progress this evening.
I decided to leave the motor mounted while I checked the timing belt tensioner. First off I removed the radiator and ac condenser so I could get to the crank pulley with an impact gun.
Pulled the timing cover and discovered that the tensioner was working perfectly no sign of that being the knocking. I went ahead and double checked everything, idler pulleys water pump and crank pulley to see if the noise could possibly be coming from one of them but found no sign.
After that I went ahead and got the motor ready to pull, just have to bring home the cherry picker then undo the exhaust manifold and 2 mounting bolts should come right out.
So it looks like I'll be driving on with the hybrid project ( kinda what I was hoping for anyway haha)
I messed with the ej22 also and pulled the heads off of it, looks suprisingly good for a 120k motor I'll post up some pictures see what you guys think.

Those marks are normal for those style ej22 pistons. The wagon must have been a late 96 build to have those pistons.
All kinda progress:
Ej251 is removed and tore down, rod bearing on the #4 piston was toast. Not sure how I didn't find any metal shavings in the oil because when I took off the oil pan there were tons in there. I wasn't planning on tearing the block all the way down but curiosity got the best of my when I found all those shavings. I went ahead and mounted to 251 heads to the 22 block but only to keep dirt and grime out while I do some research and get my parts together.
Quick run down of what I still need
1.) Gonna need a new clutch and throw out bearing
2.) Correct me if I'm wrong but Ej251 head gaskets (gaskets are supposed to match the head right?) Also maybe head studs I've seen a lot of people reuse the old ones but I'm kinda leary.
3.) turbo oil pump maybe still haven't decided
4.) Up+down pipes
5.) And I think the ej22 timing belt kit? I saw somewhere that it ends up being pretty tight but now I can't find it.
6) misc gaskets, hoses

Those gaskets, and ej251 timing belt kit.
Seems like with the 22 block I would want to use the 22 timing belt? Do I need to run the pulleys and tensioner like it was on the 25?

The distance from head surface to the cam centerline is different between the ej22e and ej251 heads, that's why you need to use the ej251 timing set. The idlers and tensioner are in the same position on all the ej blocks so it'll go back together exactly like you're doing the ej251.
i didn't really explain myself on the head gasket choice I posted yesterday. You need the bore diameter of the gasket to match the block, in any regular circumstance you'd choose ej22e gaskets. But the coolant ports don't match the heads in this case, since the ej22e is different from basically any other subaru head (except ej18 and jdm sohc ej20e) that's why you need to use the ej22t gasket. You could also use an ej222 gasket but they are much thinner and would make your compression ratio higher than the ej22t gasket. Since you are doing a turbo build I figured that was the logical choice.
Awesome man I really appreciate it. Makes sense now looking at it. So which style of tensioner is better? Should I reuse the old one or just get a new one? I try to search as much as I can but there is so much conflicting info out there.

I trust the older style bar tensioner more personally. In my years working on these cars I've seen more of the new type tensioner fail, but who knows if they were replaced with the timing belt as recommended.
That's what I've heard also, I'm trying to figure out what I should do with this 251 block, I think the crank is going to need machined. There are some pretty deep gouges in it from the spun bearing. Thought about throwing some 257 internals in it and having it as a backup engine for when/if the 22 goes.
So a guy I work with gave me his brothers DIY on headlight restoration, and holy crap did it work well, best part about it is that everything is basically household stuff. If anyone's interested I'll post up a DIY

Restored headlights installed.
Boring not so much update, after much debate I think I am shying away from the wrx ecu swap and going with emange ultimate. After gathering up all of my pieces I will have spent the same amount and I am less familiar with the open source tuning.
I found a guy here in town parting a wrx out so I'm getting the engine crossmember and stock wrx exhaust (headers, up pipe, and downpipe back) for 200 bucks. Not too bad of a deal, also found a guy wanting all kinds of parts from my 96 so hopefully a little more cash flow for the 03 will be coming my way.
That's about all for now, time to play the waiting game. Also my little girl is almost here, projected date is May 3rd but I doubt my wife is gonna last that long haha.

Get as much progress on the project as you can now, free time is about to become scarce. When I had my son a few years ago I started a kitchen remodel just as he was born, bad decision, it took way longer than it should have.

Guess who's back! Man it's been way to long but I'm back in the fight. Where do I begin, my baby girl was born healthy and the cutest baby I have ever seen haha of course every dad says that. The legacy was on the back burner for a few months and I almost thought I was going to have to fix it and keep it N/A for a while because my truck took a dump and we needed two vehicles. Lucky as I was about to give up on selling the truck, a trade offer came through that I couldn't refuse. One of the guys at the shop traded me his 2003 forester X plus a guitar I've been trying to get from him for months for my old truck. So now all is well with my legacy as the project car and the turbo is headed it's way plus a whole bunch of other goodies I have been collecting (Black heated leather seats from an outback, plus the headlights and cup holder wood trim) I'll post pictures of what little progress I have made.

I mounted up my Outback headlights after I cleared them this evening, and there is no question as to which ones I'm going with. So needless to say I have a set of blacked out/cleared L style headlights for sale 100 bucks +shipping.

Also experimented with where I'm gonna mount my heated seat switch. Little work with the Dremel tool and it fits pretty good. Only downfall to this location is that there would only be one control for both seats.

I'm going to be wiring the heated seats in by bk this week sometime. Put the leather seats in that i got from a parts car and I nabbed all the swiitches and plugs. I have a diagram for the heated seats from a 99 which is what the seats I have came out of. Seems pretty straight forward just hope the heating elements are in good shape, Lol. I'm just going to make my own harness and run direct power from the battery through a 20a fuse and a relay, I gotta check to make sure my car isnt already wired for it as I've read some peoples have been and some havent been so if it is already pre wired thatll make thing much easier..

Its a light blue wire and you will need a relay to make it supply the power but it is already fused and everything. I have some pretty good wiring diagrams i will post up, i am getting ready to wire mine in probably tonight. Also if you look at nepbug's outback he has a really good write up.

Wired in the headed seat switches, not a bad job at all the hardest part is getting to the harness to run your wires. I went ahead and pulled my entire carpet out as well because it's nasty and I needed an excuse to take it out and really scrub it.

Today has been my first chance to spend some quality time in the garage for about 4 weeks. I started piddling around, put my LH fender back on, removed the carpet and wired in the switches. Next thing I know I grabbed the phone and it read 4am haha haven't stayed up that late in a long time!

Haven't dyed it, but if you have it out, take it to a car wash and pressure wash it. If it's still dirty then use some lacquer thinner on it (let that dry and air out really good before reinstalling, also do a small test area first to make sure it doesn't discolor your carpet). If it's still bad, time to get a new one or try dying or painting it.
I think new carpets are around $200 from Subaru, not as bad as I thought they'd be. I still haven't bought one though :)

I spray dyed mine on my BH. I used SEM landau black and sprayed a few cans on it. Just put it in the car a few weeks ago and it's holding up fine.
Sweet that's good to hear I went out earlier and bought a can of the duplicolor fabric spray slightly darker than my current carpet. Haven't had a chance to test it out yet though.

I dyed the carpets with Duplicolor vinyl and fabric spray. I ended up finding the exact color of my carpets so I really just used the spray on the major problem area's. I'm really surprised with the way it turned out.

So i have a question, has anyone ever bough reman STI, brake calipers from auto zone? I was looking earlier and i added both front and rear calipers to the cart, total (paying core charges) was like 450. These sets usually sell for 1200 bucks on subaru sites?

Finally got to put in some work to the engine today, replaced my oil pump seal, valve cover gaskets with spark plug gaskets, removed the oil pan and replaced the gasket on it. Also I removed the coolant crossover pipe and replaced the 2 o-rings that seal it.
Oh yeah and I installed my timing belt with a new tensioner, water pump and pulleys.

The engine has its fair share of mileage and that shows with the oil pan removed, but I was pleased to find all of the crank bearings seemed tight and the oil pickup was completely clean.

I cleaned what I could off of the bottom of the engine, mostly used my air nozzle and a little scraper to get the sludge off, then very little brake clean to get the rest off. I figure as long as I can tell if it is leaking that is good enough for me. I could really scrub and get it looking really nice but it's not going to be a show car so I'm happy with it.

Oh yeah and if you guys have any recommendations for a good cheap engine management system it would be greatly appreciated. I plan on running a wideband 02 and a boost gauge to monitor my engine, and I need a cheap efficient way to adjust timing and fuel. Right now I have been looking at emanage ultimate, however it's price has me looking at other options.

I edited my original post to try and clean up my build thread some, I inserted some hyperlinks to jump to the more exciting parts of the build. (All 4 of the pages haha) I know this build is taking me forever but like i said in the beginning I am literally working off of a non existent budget and furthermore I would like to add that all of the parts that have been installed on the car so far have been either traded for, or i sold something to purchase them. So the only part that has actually came out of my pocket has been the Cometic head gaskets and that was because I was itching to get some work done on the car. Haha
Didn't get much done to the car today other than finishing up installing the timing belt cover, and removing one of my injectors to compare it to the wrx injectors i have. I plan on installing the Wrx injectors tomorrow and getting the intake manifold installed.

Most things I read online said that the wrx injectors sit about 3/8 inside the manifold but after I got them seated properly I would say mine is a lot closer to 1/4" which seems to me will work perfectly.

What you need to do if you want to run wrx injectors is buy a set of ej251 injector o rings, then install them onto the wrx injector. Then for the bottom of the injector make sure that the port on the manifold is clean, I took some really fine sand paper and cleaned the corrosion around the port and the injectors slid right in. Nice tight fit.

Carpet is back in along with trim, drivers seat and center console. I'm leaving the passenger and rear seat out for now so I can put in the fuel pump and the emanage.
I'll get some pictures posted up soon, the carpet looks 100x better then it did.
Once this blizzard is over with I'm gonna haul the car into the shop so I can finish it up. It's just a hassle trying to heat my garage every time, all that I have is a small wood stove trying to heat a 1200 sq ft metal building. The stove heats decently but it eats the wood and I didn't cut near as much as I should have this year. Besides at the shop there is every tool I need to finish up the job and on the plus side it's right next to the DMV so as soon as I get it finished I'll drive it over and get it registered.

Hit the jackpot today! My neighbor who bought my old car was taking it to scrap, so I asked if I could get some things from it, ended up walking away with the Prosport boost and egt gauges, walbro 255lph fuel pump and the hood scoop all for nothing!
No progress right now though I've was out of town working last week but soon to come.

I wanted an area where I didn't have to look to far to see the gauges, that way when I'm driving I'm not to distracted by them. I had to do a little custom fabrication to make it all work but I am very happy with how it turned out.

Wow this guy wasn't playing around haha, i don't think i will go that far in-depth, but my hats off to him.
Alright where to begin, i believe the easiest way to do this is to just post up a list of what all i got accomplished this weekend followed by pictures and foot notes haha I had to break out the computer for this post so you know its getting serious
Installed headers/uppipe and turbo
Drilled and tapped valve cover for oil return
Installed walbro (fuel pump)
Notched crossmember/ test fit engine
re-routed fuel pressure regulator
re-routed intake manifold wiring
installed plug wires
installed valve cover breathers and pcv system.
Mocked up exhaust system (still need about a 12" piece of 3" exhaust to complete
installed flywheel
installed EGT probe
All that i am waiting for now is the coupler for the intercooler, my forester xt BOV (came in the mail today) and friday night i will make the oil return and feed lines. for the oil return since it will be so close to the exhaust I am going to make a 1/2 Steel tubing line with -8 (1/2') fittings on each end. i think it will look great and serve its purpose as well. So friday night hopefully, fingers crossed the engine will be going in. Then i can move on to the little details like getting the e manage wired in and my gauges wired up.

In this picture you can see how i had to bend the fuel rail basically straight in order for it to fit, to do this i just removed the fuel rail and used a brake line bender to get it straightened. Once that was done I installed a new piece of fuel hose and vacuum tube to the intake manifold, lets hope this works out.

Oil return, also wanted to show just how close the up-pipe is to the head, there is an ear on the corner of the EJ251 head that has to be removed in order to fit. Once you have done this there is maybe enough room to fit a credit card between the pipe and the head. Tight fit, worries me about the rubber cam cap on the back of the head.

You can see the cam cap here i was mentioning before, I chose this spot to install the EGT probe because there was no way and oxygen sensor would fit here on the 251 Heads, there was maybe 1 1/2" of clearance between the header and the head.

Here is the ear on the 251 heads that i mentioned before, grinding wheel and a little faith helps the heads fit much better. I'll get some better pictures soon, I am using the factory location of the TD04 which does not particularly work very well with the 251 manifold, i had to get a 90 off of the turbo and move a few things, but after that it's not to bad, time will tell I suppose.
Quick update before I post pictures and hopefully a video, car has been fired up and seems to be running great. unfortunatley I cracked the oil return on my valve cove when I was installing the engine. So I have to see if maybe I can weld it. Until then I have it parked because once the car heats up some the leak gets pretty bad. Still have to install the rest of my exhaust.
Been a little slow on updating my thread here lately but ill try to get some pictures and a video uploaded here soon, here's what has been going on behind the scenes.
-Finished the valve cover, welded on a 1/2" threaded fitting (so far no leaks)
-Completed the oil return line
-Hooked up cooling system and powersteering
-Test drove :smt035
Car seems to be running amazing I tried to stay out of the boost but I had to just once haha and it responded very well. Way more torque than my old ej22e. I still need to install the wideband and the rest of my gauges to see where everything stands. I replaced the PCV valve and so far the check engine light has stayed off (except when I got into boost, the ecm did not like that at all) I have a small vacuum leak somewhere because between shifts it is revving up some so I have to take another look at my breather setup. As far as idle and off boost though it is doing great, idles at 1500 cold once it warms up drops between 1000-800 like it should and purrs like a kitten on steroids haha.

First startup
Gauges wired in, welded in another 02 bung into my downpipe so I can run the factory 02 sensors. Started it up yesterday and so far no CEL's. Planning on finishing the exhaust soon.
Couple month update, haven't been posting much due to lack of responses on here. Not sure if anyone even actually looks at this thread or i am talking to myself haha anyway, its now July 11th and I have been daily driving the car since early April around 40 miles a day. Car is running great, no CEL's so far, AFR's are looking pretty decent (still a little rich under boost) still running wastegate boost of 8psi. Car seems to respond really well to 8psi, although i am planning on buying a manual boost controller here soon and tuning it to 12psi. Not alot has changed since my last post, I finished my exhaust, ran coolant lines to the turbo and had to fix my intercooler piping due to it poping off all the time. Car still isn't perfect right now my exhaust hangs low because the stock wrx downpipe is a little to long for the BH, my plan is to get a ebay downpipe and shorten it about 2 1/2" that way it will go into the exhaust channel better. Also I never got around to re installing the door cards, my thought process on that is maybe if i wait long enough I i will find a nice set of outback door cards. Anyways that's about all i have for now, you guys have any questions just give me a shout.

Ended up welding in a 1/2" bung for the oil return, i tried tapping my valve cover but after a few hundred miles it kept working itself loose and leaking.

So as I drive the car my desire to continue modding grows on, I'm planning on putting the car in the garage for a month or so to get a few things lined out. Here's a list...
-emanage is seeing crazy rpm input which is throwing off the tune.
-boost gauge is also highly inaccurate needs traced down.
-rear main seal is starting to leak worse which I believe lead to a clutch slip last week
Minor fixes but time consuming when you work full time and have a 1 year old daughter haha also I have been compiling a wish list of future mods on the car. Here they are...
-Lower the car on better suspension/ stiffen up the suspension over all.
-Wider wheels, better grippies, possibly fender flares? (Opinions needed)
-Some of them fancy bright headlights (my WV accent comes out)
-Standalone ecu (haltech, megasquirt or wrx ecu swap)
-Clean up my haggard exhaust
Of course there's more to come, I almost traded the car last week for a 1986 Toyota Corolla (AE86) hatchback SR20 Nissan swapped, All kinda mods done to it I could go on and on but I decided to keep the Wagon to much blood, sweat, and tears have gone into it. Although an 86 is one of my dream cars :(

Thanks man! I probably would have went parallel if I wasn't so cheap haha. Also I had an extra fuel rail at the garage so I wasn't to worried about messing it up.
So I found a 95 Impreza brighton (2-door coupe) that I should be picking up next week. Its in pretty rough shape engine wise but the body is solid. I have big plans for it (RHD, Ej20g just a teaser) so stayed tuned for updates. Also the wagon may be up for sale! Anyone interested in the BH?

Man, i love this build, and I can totally relate on having a hard time doing some things with little kids at home. You don't want to miss a thing in their life so progress is slower than you'd like on projects sometimes.
Reading through what you've accomplished is getting me stoked to get back to my projects, even if I just put in 15 minutes here and there to slowly make progress.
So I figured I should update my Legacy buddies on my new project, which I have name "Project Scrappy" So I found a 95 Impreza coupe, a body style I have wanted for a long time. Consequently the day after I picked up the Impreza, my buddy swapped out his EJ205 from his WRX so I picked it up to swap into the Impreza.

1. What is the best cheap factory brake upgrade, Outback, wrx, legacy GT?
2.Does the Legacy L and outrack have the same size rear brakes? I know the fronts are bigger

I have the 2004 Legacy GT brakes which IIRC are the same as the 2004ish WRX fronts and the H6 upgrade rears. These added about 25 pounds of weight. Anyway, track tested and very happy with that combo on my '97 Legacy L. If you don't mind adding even more weight, the 2005 Legacy GT brakes are larger and add a vented rear disc. I think that the L and Outback rears are the same but best to get other opinions.
Edit- I didn't notice that your wagon is a 2003. If so then you already have my upgrade brakes and the 2005 Legacy GT brakes would be an upgrade for you.
Awesome man thanks for the input, From looking around at different car part sites it looks like the L has a 270 mm Rotor, and 2 pot caliper. The GT or newer legacys and WRX has about a 290mm, so it should be a decent upgrade. I believe I am going to leave the rears as is for now because they are working okay, and maybe just switch to a performance pad.
Well I ended up finding an awesome deal on some 05 legacy gt calipers. All 4 brackets, calipers and old pads for 250 with only 50k on the brakes they look basically new. Just for extra security I ordered a rebuild kit just in case and if it's not needed my old 2 pots are going on my impreza.

First cool deal on the brakes! Second, yes your pics have disappeared.
I noticed that quite a few threads on here are missing pictures so it must be a SLI issue.
So I realized I kinda screwed up last night by buying the Legacy GT brakes, because my rims are 16" and the bigger calipers will not clear.
Since I jumped the gun, I'm planning on using the LGT fronts on my Impreza, then rebuild my stock 2 pots and buy outback mounting brackets for the rotors I have then do the rear brake upgrade.
Got my brake upgrade completed, So the Legacy Gt calipers I ordered were actually from the base 2.5 but it ended up working out for the better. Overall I feel a huge difference in braking performance, however one of my calipers on the front was completely seized so just a new caliper is an upgrade for me. haha. I went with ceramic brake pads up front and metallic in the rear. So far the fronts make a little noise but my car is so loud I hardly notice it.

To answer my own questions after researching,
#1 The 01-04 outback (and the 2005+ base model legacy) front rotors, mounting bracket and calipers along with pads is a 20mm rotor diameter upgrade for the base model L. (you will also need new backing plates or just remove your old rusty's like I did.) Small note is that the newer legacy calipers look a little different however size and mounting locations are exactly the same as well as brake pad part numbers.
The Wrx 2002-2005 shares the same front brakes as the outback (calipers, rotors, pads and brackets)
2006+Wrx are the nice raised letter 4 pot brakes that clear 16" rims (Don't quote me on that its just what I have read)
2005+ Legacy GT brakes are much bigger 2 pots with a 315mm rotor close to the STI rotor, only downfall is they do require 17" rims unless you want to shave the caliper with a grinder (No thanks) also the caliper WILL NOT mount to the outback mounting brackets due to size difference.
#2 Yes the outback and the Legacy L have the same size rear brakes + pads. From what I read if you want to do a vented rear brake upgrade you need the mounting brackets, and rotors from a 2005+ Legacy Gt (Possibly the outback H6 too but not 100%) Same diameter rotor just vented.
One more small thing is that the newer base legacy rear caliper piston is slightly larger diameter (see pictures) then the older base 01-03 Legacy with the same size pads, I believe it is a good thing because of the bigger surface area.
So crazy thing happened this morning. My buddy needed a starter for a subaru so I had one laying around and gave it to him. Well we started talking and he has an 01 Outback with rod knock that he ended up giving to me! I just have to pick it up 2 hrs away, then my legacy will have some nice upgrades coming. As well as a massive part out sale on here.
Any know of a compilation with the differences of an outback vs regular L. I know I can search each individual item but one masterling list would be awesome that way I know which parts I wanna rob. Right now I'm planning on taking the side skirts possibly fenders and front bumper. Probably the sway bars to if they are any bigger.

Been a while since I posted, quick update on the Leggy still running great. Had a misfire on cylinder 4 about 2 months ago so I replaced the plugged and gapped them a little bit colder. No issues since then, however the car is about to receive some love by way of a new 3" mandrel bent exhaust (hopefully Wednesday) manual boost controller (planning on running 10psi to start and go from there.) and the LSD out of the outback I picked up. I have also been toying with the idea of buying an aftermarket fuel pressure regulator and doing a parallel fuel setup, in hopes of running the air intake directly under the manifold. Hopefully helping spool while eliminating the 90 degree bend I have coming off the turbo now. So stay posted I'll be posting up some pictures of the exhaust this week if all goes well. Thanks again guys for the support of this build. I wouldn't have made it this far if it wasn't for SLI and the advice I have received.
Little update, well the exhaust plans fell through. My buddy ended up quitting his job before I made it up to his shop haha. I did get the boost controller installed and have been running 10psi, had to adjust the emanage a little but so far the car doesn't feel a whole lot different. I put the wheels and tires from the outback on my car because I had a blowout on the way to work last week, so that may have something to do with not feeling much of a power gain. Outback wheels and tires do fit a Legacy without installing the struts but there is only 3/8 inch between the tire and bottom hat of the strut. So its a tight squeeze but they do fit haha. The Outback that I picked up doesn't have the LSD I thought it did so was a little disappointed there but what can you do, ill keep looking for one to throw in there. Ill try to post some pictures of the Leggy soon.

I love the way these tires look, took a minute to grow on me but I think it looks way better. Gonna install the outback side skirts today.

Well it is with a sad heart that I am writing this post, but I no longer have the Legacy. I found and 2003 WRB WRX wagon and worked out a trade with the owner. The WRX has 190k on it but bone stock and super clean,but it needs an engine. I'm going to miss the Legacy, but I definitely appreciate all the help I have received from this site again you guys are awesome and without this site I may have never had the chance to build the hybrid. I've still got a ton of Legacy/Outback parts I want to sell so let me know if what you need and ill keep up with this site. Definitely not finished with the Legacy community, my wife has been looking at some 05-07 Legacy GT's lately. After she rode in mine she fell in love with the turbo power haha, thanks again guys take care DNA signing off for now.

Nice! That should be quite the fun upgrade going from an NA-T setup to a proper factory turbo Subaru. I'm sure the weight difference between the two is going to have you happy, too.
Be sure to post up in the MR2 section so we can see the new car then!
What's up guys, just checking back in to say hey to the SLI family and give a little update on the Ol Legacy. She's still running great, one of the timing belt pulleys ended up backing out a little but luckily it was caught before any serious damage was done. I still keep up with the guy that I traded with, even helped him work on it quite a few times. He always is asking about various things on the car since most of the engine was custom. Every time I pass it out in town I shed a little tear, I really do miss that car. Driving the WRX is nice but I honestly feel like the old hybrid was faster, even with the weight difference. Also the 2.2 was way smoother throughout the power band, the 2.0 is very twitchy as your coming into boost but it could be a dirty boost control solenoid. Anyway I have decided that once the 2.0 in the wrx dies it will be getting a 2.2 hybrid as well and ultimately a ej257 swap. Currently I haven't been on any other forums although we did start a local Subaru club and my old car is one of the members and that is where I try to share my knowledge and help out with the local Subaru community. Ive been able to give some of my parts in the garage away to guys who really needed the help, so that's definitely been a rewarding experience. Anyway ill check back in a few months and I am always looking for another legacy so hopefully next time I post it will be with my latest project.
