This is my daily driver. It's acquired the name Turbs. It's a plain old 97' Outback, a common sight around Fort Collins, Colorado, but this one is a little different. I've made it to be sturdy, fast, all-purpose, and all weather.

It's had lots and lots of different engine/ FI setups, so I'll list them all here, in sort of chronological order.

First SC build (fall/summer 09)

- Eaton M62 roots supercharger
- 06 WRX TMIC
- Turbo XS BOV
- RalliTEK PP6

A few shots, see build thread link in signature for the whole thing.
https://sl-i.net/FORUM/images/imported/2009/03/IMG_3518-2.jpg
https://sl-i.net/FORUM/images/imported/2009/03/IMG_3513-2.jpg

https://sl-i.net/FORUM/images/imported/2009/03/IMG_3444-2.jpg

A couple variants of this build:

First, smaller pulley + TMIC:
https://sl-i.net/FORUM/images/imported/2009/03/IMG_1794-2.jpg
https://sl-i.net/FORUM/images/imported/2009/03/IMG_3606-2.jpg

https://sl-i.net/FORUM/images/imported/2009/03/IMG_2138-1.jpg

Another non-intercooled setup:
https://sl-i.net/FORUM/images/imported/2009/03/4501519111_058cfec907_b-2.jpg

FMIC version with relocated throttle body (awful, awful drivability; lasted about a day on this one)
https://sl-i.net/FORUM/images/imported/2009/03/IMG_0101-1.jpg

Giant pulley with electric clutch, FMIC:

https://sl-i.net/FORUM/images/imported/2009/03/IMG_0406-1.jpg

Then, the madness began: Twin charger? Yes...

My all-time favorite SC setup: TMIC with big pulley, and a sneaky intake design. I miss this.
https://sl-i.net/FORUM/images/imported/2009/03/IMG_20101003_165224-2.jpg

Then came the turbo setups:

-JC Sports Turbo Kit, TD04

https://sl-i.net/FORUM/images/imported/2009/03/IMG_20101201_155311-2.jpg

Another funky variation for the intake:
https://sl-i.net/FORUM/images/imported/2009/03/IMG_3081-1.jpg

Then, I sold the turbo kit, and pieced together a WRX-style turbo setup:

-Megan header, TD04, stock WRX TMIC

https://sl-i.net/FORUM/images/imported/2011/06/IMG_0835-1.jpg
https://sl-i.net/FORUM/images/imported/2011/06/IMG_0814-1.jpg
Bigger VF34:
https://sl-i.net/FORUM/images/imported/2009/03/IMG_1180-1.jpg

Then, I blew that engine around 250 WHP on E85

So , I found a JDM EJ20H, and resealed that, and threw it in:

History:

I got her in December of 2007 from Nice Car Subaru in Fort Collins, a hole-in-the-wall shop that rebuilds and sells Subies. She had a brand new short block, a rebuilt transmission, new clutch, brakes, tires, and CV joints. Mechanically, it was basically a new car. This car has been through a lot.

I took some fine steel wire, like <1mm in diameter, and looped it around the holes on the cover, then crisscrosed the wires around the back of the Hella and sort of just lashed it on. It hasn't moved in 2 months, but it does tend to rotate a little. I'm a fan of mechanical fastening, so I didn't want to use glue.

The car looks great, I'm glad to see a scooped hood back on it. I attempted to get my stock covers to fit my 500s as well but when they weren't staying I gave up. Yours look good though. I am in the process of trading my driving 500s for fog 500s and I might follow your method when I complete the trade. I like your headlights too. How much did you get that spoiler for? I'd love a wagon spoiler. eBay you say? I'll have to keep an eye out over there.

haha in my impreza I had mine snap.. the balls fell from the cage it was pretty nasty.. because with the car in anything other then park (like neutral) the driveshaft would still turn and would make a horrible sound when trying to put it in park.

I never replaced the driver's side axle before I got rid of the car..

Just FYI... If you don't live on a 300 mile long dirt road, or haven't driven on a 300 mile long dirt road, and the boot hasn't been torn for 2 months (as in, it just tore a few days ago), you are probably fine with pulling the axle, cleaning it, packing new grease on it, and putting a new boot on it.

I suppose I should update everyone on the status of the waggin.

She was supercharger-less for almost 3 months until last weekend, when I installed a new supercharger. The old one started blowing oil into the intake when I accidentally overfilled the reservoir and hardened the seals. I am going with a new, non-intercooler piping setup with this build iteration. Look for pictures later this week.

Anyway, now that power is taken care of, its time to do suspension.

Seriously, at first I was like, why if the filter all the way back there?? It's gonna get heat soaked! lol

Also I always get a kick out of the supercharger belt, it's SO long and goes up, down, up, and around...

The hood scoop should have an intercooler under in per the Subaru standard protocol, but in my case, I had to make it functional with the filter. The real reason I put the filter there is that I needed at least a foot of piping between the outlet of the BOV and the MAF, or else I get turbulence that messes up the MAF signal. And with the way the engine bay is set up, it was easiest to just stick it where it is. I may tweak it slightly for smoother air flow and some cleaner bends.

There is soon to be more pulleys and longer belts.

Throttle body relocate done. Now I have a nice 5 psi of boost with zero turbo lag, and its much quieter. Until I hit that gas that is.

Still no intercooler, but that will change now that I have an income and free time.

Its actually an adjustable 23mm bar, with slots for 22 and 24mm. The only problem is that its for a sedan, so I had to bolt it on the inside of one endlink, and the outside of the other. And it clunks. I'm probably going to get rid of it soon.

If you have a Legacy sedan, then it still won't fit, its just the WRX sedans and wagons that are different. This is my member's ride thread, the other one is the build thread for just the supercharger.

is it possible to do this on a n/a car at all? i've not started any research into the subject since my car is totaled and i'm haggling trying to get it replaced, but i'm dubious at best since i don't know what to do with the sensor.

Yeah, search around for the "Gravelsports Intake". Its basically a filter under the scoop with a pipe that goes down into the throttle body.

Did you consider a TMIC? The way you had it piped before looked like a slim TMIC from an 06 wrx or FXT or baja t would work perfectly. FMIC looks good but I don't think all that throttle lag is worth the extra cooling considering you dont have a hot turbo under the hood and its a low-boost application,

I actually used to have an 06 WRX TMIC. The reason that I got rid of is is that I physically couldn't fit an intake with the MAF sensor and filter in the engine bay. With the FMIC, there was tons of room to put the intake piping on. You're right about the lag, and its noticeable, but it doesn't bother me too much. Plus, I'm going to get a high-quality and smaller IC core, which should lower the IC pressure drop and create less of a restriction.

Maybe someday when I switch to speed-density, I'll remove the MAF and give the TMIC another try, but for now, I'm pretty happy with the setup.

I've been neglecting my member's ride. I shall change that.

MODS!

Here's the dirty-ass Cusco 22-24mm adjustable RSB, that doesn't fit correctly; it must be bolted on the inside of one endlink, and the outside of the other. It still feels great though.

https://sl-i.net/FORUM/images/imported/2010/08/IMG_0423-1.jpg

Also, Perrin rear differential bushings. These come in their "Rear Subframe Lockdown Kit:, and must have two big washers used to hold the outer bushings in. (there's 4 total). I did notice that the differential can really be heard with those mod.

http://i131.photobucket.com/albums/p310/anothernord/IMG_0421.jpg

And, Perrin subframe lockdown bolts. These just stick in the rear subframe to hold it in place under hard cornering.

Edit: The bolts that came in the kit were too short for my Outback, which has body spacers for the lift, so I just went to the hardware store and picked up some that were 1" longer, and they work fine.

Like the above post says, it currently isn't, but that's just because I've been to busy with school to complete all of the twin-charge project. I had been running the SC for a whole year, and it never left me stranded. A supercharged setup on a Subaru, being custom in nature, means that's it's as reliable as you put it together.

Ok, a much needed update. I grenaded the input shaft bearing on the transmission, soooo:

I spent about week reading forums, as well as my Haynes manual. Then I sourced a hoist and went to work.

Well folks, the inevitable has happened. As much as I denied it.

I was out doing some road tuning last last week, and right as full boost set in, there was a loud bang, then a horrible knocking noise. I just pulled off on a side-street, laughing and crying at the same time.

Here's the datalog of the failure point. You can see that something when wrong right as the AFR spiked to 14:1-ish. Notice the pressure spike right after the boost dies off, as well as the sudden drop in MAF voltage that was probably one of the reasons it went lean. I wonder if the 23 degrees of timing that the car was running during spoolup had anything to do with it? Har har. Also, the engine wasn't fully up to temp. <<Moron.

Yellow line is timing, blue is boost, pink is AFR. The graph shows the point right after failure, where pressure was up around 16 psi, for some reason.
https://sl-i.net/FORUM/images/imported/2011/10/enginefailurepng-1.jpg

Here's a video of the awful sound. I think I simply broke a rod.

https://sl-i.net/FORUM/images/imported/2011/10/th_Engineknock-1.jpg (http://s131.photobucket.com/albums/p310/anothernord/?action=view&current=Engineknock.mp4)

The good thing, however, is that I can rebuild an even stronger setup!

The new engine/setup will be:

JDM EJ20H (twin turbo longblock) converted to single turbo
EJ25D intake manifold (needed for EGR)
VF34
ACT HD 6 puck clutch (Exedy stage 1 slipped around 250TQ)
Exedy lightweight flywheel
STi yellow injectors
Some other fun stuff...

Pictures of carnage to come, I'm stuck on a cam pulley bolt on the old engine at the moment.

Failure occured somewhere around 14 PSI, but as you can see from the log, the AFR spiked to 14, which probably caused detonation, along with the waaaay advanced timing.

The STi shortblock is 1700 new. I plan on spending less than that on everything.

Yep, most Phase I DOHC engine have the same intake manifold bolt pattern, where the bolts are all in a a line. I'd use the 20H one, but it doesn't have provisions for EGR and stuff. Maybe I can rig up a custom EGR setup for the 20H manifold, since the 20H heads don't even have a spot to drill out in the exhaust.

I plan on make the 25D manifold work with and under-manifold inlet. Basically, I'm just going to re-route the fuel lines, cut off/relocate the purge solenoid, and remake the wiring harness so it come outs on the other side of the engine.

Here's the thing, the EJ20H is very similar to the EJ205 in terms of strength, and the one I'm getting has super low miles, compression tested perfect, and will only cost $200 for the entire longblock. And since my current turbo/injector setup is really only good for 300whp, this engine fits the bill perfectly.

I do see what you're saying, and I think I will try to rebuild by 2.5 with STi internals and new bearings over the next year, and maybe swap that in down the road. But for now, $200 for a complete, good condition turbo longblock makes sense for a poor college student that still wants to go fast.

10-30-2011, 04:32 AM
Well, I decided that the EJ20H manifold is going to be the better choice for now. The silicone JDM WRX intake does not fit under the EJ25D manifold, and neither does the one I got from Garrison. I'll have to deal with EGR not being there, mainly a CEL and a hit to gas mileage, but I get the benefit of EVERYTHING fitting better (with the exception of the intercooler). I'll have to figure out something with the BOV there.

But, there's a very big benefit:

The EJ25D manifold is on the right, the 20H/K on the left. Take a look at the huge difference in runner size!

I guess I should update this now! Whoops.

Yes, I'm all up and running after finding the intake and exhaust cams were swapped on the passenger side. Then, I found a couple bad injectors, and a sneaky melted vacuum hose.

Anyway, I moved the wiring harness over so it comes out on the top of the engine, rather than right next to the turbo. This involved basically rebuilding the whole harness.

https://sl-i.net/FORUM/images/imported/2011/11/IMG_20111101_140821-1.jpg

I went all out with the clutch and driveline; the TSK snout repair, Exedy lightweight flywheel, and SPEC stage 2+ clutch.

https://sl-i.net/FORUM/images/imported/2011/11/IMG_20111102_221225-1.jpg

After basically everything possible wrong, it is in and running.

https://sl-i.net/FORUM/images/imported/2011/11/20111111_204253_826-1.jpg

The hesitation was still there though; it's just a little bump every once in a while, nothing outstanding shows up in the logs. So the MAF is not the culprit. Knock sensor possibly?

The signal appears to be smooth through the whole pedal range; I logged it through the Emanage and the line didn't have any jumps... plugs are new and the coil is newer too, which makes me think either wires or knock sensor.

I had a giant experience in some kind of cut today, around 4K and 50% throttle. It felt like the engine pulled spark, or fuel, HARD. Is that what you're experiencing? If so, mine was accompanied by p0108, and p0440.

Did you get any CELs?

anothernord
11-30-2011, 02:38 PM
Mine is just tiny misses, no massive fuel cut. Here's what I'm getting; little spots where the ECU is cutting fuel for half a second. The weird thing is that it is only under cruise and light-load that this happens. The only CEL is p0400, since I have no EGR system. I'm guessing that has something to do with it.

That sounds exactly like my TPS sensor before I replaced it. It would cut at cruise, frequently. It made driving anywhere (to work for example) and exercise in patience.

Have you tried unplugging it, and logging to see if the problem continues? It just gives you a slightly higher idle, I believe.

I update the first post with a pretty complete pictoral history of all the crazy setups I've used on the engine since I've owned the car. Figured it would be fun for the car's 4-year anniversary with me!

Anyway, I've been busy, tidying up the engine bay and such. I relocated the IACV so a BOV can fit in there:
https://sl-i.net/FORUM/images/imported/2011/12/IMG_1408-1.jpg

And added an AEM dryflow filter, hooked up my boost controller, and put in my yellow sidefeed injectors. This new setup runs really well, it starts right up in the cold, and drives smoothly.

It runs pretty nicely; but there's still kinks. The nice thing is that I changed the way the EMU scales for the larger injectors, and it runs tons better; cold starts are fine and it doesn't act weird.

I'm tuned up to 12 psi, but somewhere, there's a boost and vaccum leak that are throwing off the fuel trims, which in turn throw off open loop AFR's. I'm almost sure it's the BOV, so I'm going to get a stock BOV and recirculate it. The ECU does not like VTA BOV's very much. My timing is finally in the ballpark of where it should be. I have found that the N/A ECU produces a very non-ideal timing curve by itself; its no wonder why many RS-T builds end badly without EM. Right now, my timing is about 16 degrees at the lowest, tapering to 23 or so: pretty conservative. The knocklite is pretty handy for this as well. On my first test pull, it picked up low level knock that I was immediately able to remove with a couple degrees of pulled timing.

Other than that, theres still oil leaks. I'm not doing anything else until those are fixed. I HATE oil leaks.

But this will all have to wait until I'm back from vacation in a week.

The flange for my HKS SSBOV was warped @ 1 time & was a boost leak for me so I tapped the top of a OEM WRX BPV with a hammer & slapped it back on my wagon about 4-5 years ago (i went from OEM to HKS to Crushed OEM over the course of 8 years boosting the OBS-t).

I have a '03 Legacy L-Se Wagon that replaced my '00 Legacy Brighton Wagon as my DD (my OBS-t was my DD but the aftermarket Clutch Type LSD Front + Rear diffs & full pillowball suspension (trailing arms, lateral links, strut tops) group N engine tranny mounts were a bit harsh for DD'ing - the A/C was & still is cold though...
I noticed the ej251 knocks very easily & runs about 30* hotter compared to a high compression PII EJ222 (we put a EJ222 in my old '00 Legacy Brighton which now cruises on the HW @ about 160* - very steady compared to 186*-191*+ with the ej251 on the same body shell, & 0.5" thick OEM radiator).

I think the ej25 with its relatively thin cyl walls (basically a big bored ej18) doesn't take to boost as easily as the smaller bore EJ's.

That said you were boosting your ej25 for a decent amount of time so I'm sure you'll sort these relatively minor issues & have plenty of fun with a EJ20!

Are you getting knock with e85 - I've knocked on 93 & I've knocked with 93 +Water/Methanol too if I pushed the boost level too high...?...

Painted timing covers:

Organized this the passenger side of the engine bay, added in an extra reservior for an I/C water spray setup:
https://sl-i.net/FORUM/images/imported/2012/05/IMG_1546-1.jpg

Installed an oil cooler from a 2001 Outback. The parts from the engine I pulled it from included a thermostat housing with an extra nipple for the oil cooler's water lines, but since it doesn't fit on my turbo water pump, I just ran that line into the extra fitting on the water pump. I think that's how the WRX is setup. Seems to work, I guess.

Are you still rocking a leggy turbo cross-member?

Can you swap back any forth between header setups (NA vs FI) with that x-member?

And have you de-catted your up-pipe? It can shred your turbine exhaust housing if the catalyst were to ever break up.

Finally, what happened to your FMIC setup? Why the switch?

grayguy

I know on my cars that have had SS crossmembers you can still run a regular NA exhaust.

Ahh, nice.

Did you still have problems after you clamped the MAF voltage? And with your Greedy Emanage??

anothernord
05-20-2012, 11:57 AM
It wasn't an issue with hitting the MAF's ceiling, it was the lag from all that piping distance. It was a general pain and I hated that tons of piping everywhere. You can't really tune out the tip in problems to that magnitude with the EMU and big injectors. With a blow through MAF, I'm sure it could work, but I was switching to a turbo setup anyway.

Garrison
05-20-2012, 01:27 PM
I'm confused...

flashheart loves the FMIC for its cooling abilities; what kind of lag are you experiencing- throttle lag, or boost lag? Is there a way to reduce that or is it just the nature of the setup?

anothernord
05-20-2012, 04:27 PM
The MAF measures the airflow at the intake, and it takes longer for that measured air to get to the engine. When the fuel gets squirted in, the air hasn't got through piping yet, theres a rich spike, then a lean period. It was tricky for me to tune. Really, you dont need a FMIC if you're under 350hp or so. A good TMIC and scoop/splitter is fine unless you only do pulls in heavy traffic in the summer. In that case, you can just use an I/C sprayer.

Cervantes
05-20-2012, 06:59 PM
I had a FMIC installed and haven't ran into any issues after I had it put in. The only issue I ran into was when my BOV was not recirculating. I don't have turbo lag, spikes, or anything like that. It has actually been running better than it was before it was installed.

Garrison
05-20-2012, 08:25 PM
Unless you have an A/F gauge and wideband O2 feeding it info, you're unlikely to know whether you're running rich or lean. What 'Nord is talking about is a measure for concern, in some instances. Lean condition + boost + timing = knock. Knock is a killer on N/A engines, though to my understanding, less of a concern on a factory built turbo motor.

Cervantes
05-21-2012, 07:32 AM
I have a wideband A/F gauge with a mapped piggyback ECU. In my opinion those are must haves if you're doing any serious work to your car. There's other options, but that's the route I took.

anothernord
05-21-2012, 01:11 PM
The tip-in throttle issue is really just a drivability concern more than safety. But as Cervantes has shown, anything can be corrected with the right engine management and mapping.

A full flush with new fluid, and the difference in stopping distance is awesome. I haven't had a chance to test out how well they deal with fade, but with the rears being larger and vented, I'm hoping it will do well. Brakes are ALWAYS a good upgrade, if nothing else, do it for safety.

And, suspension stuff:

I've always wanted a Rallitek adjustable RSB with endlinks and bushings, so I finally bought one!. It's really great deal considering you get all the aforementioned for the price of a Whiteline bar. SO worth the $180 shipped.

A quick review:
This particular RSB actually fits the Outback without any spare tire well bashing! The only downside is that downtravel on the wheels is slightly limited by the swaybar, since it can't droop low enough to meet bolt up with the endlinks with the wheel at full droop, even on the furthest hole. This could be fixed by adding a 1/2 spacer between the frame and the swaybar mount.

You obviously don't bolt up the endlinks with the wheel in the air, but I actually use the Outback for mild off-roading now and then, and I like all the flex I can get. I'm planning on making some quick-disconnects for the front an rear bars for that reason.

The endlinks seem solid, as do the bushings. The kit includes grease for everything, but even with all the bushings greased, there's still some sqeaking coming from somewhere. Oh well.

Coupled with GR-2 struts, and a Cusco 25mm FSB, (still stock Outback springs) the body roll is minimal, even with the towering ride height. On the middle setting (~24mm), the car feels nice and balanced. I only wish we had more curvy roads to drive on around town. All the good ones in the mountains are on fire.

Well, part of the reason is was a good deal was that it was pretty janky. Really it was just a long block with the intake manifold thrown in. There was a lot of weird hoses, fittings, zip ties, ect that I just ripped off, thought to myself, "WTF", then tossed in the trash. It was also leaking from the headgasket area, so I had to redo all of the seals and fix the oil leak that was coming out of the block. So it wasn't nearly as nice as a JDM motor you'd get straight from Japan. It had good compression though, and it runs fine now!

anothernord

Right, I should touch on that: (07 2.5i wagon 5MT to 97 OB, with 3.9 rear diff)

1) Axle stubs and seals needed to be added (the subaru yard put those in for free!) to use with the stock female axles. Otherwise you can just get CVs with 2 male ends.
2) The speedo sensor needs to be swapped to the new gearbox: just screw it in, works fine.
3) Also, the bell housing doesn't have a stud for the starter, just a hole where an extra bolt goes in the newer engines, so my starter is only held on by 1 bolt. It shouldn't be a huge problem.

The backup and neutral switches plugged right in.

I have the same setup as you (GR-2's, and RSB front&rear swaybars with rear solid endlinks) WATCH OUT for the rear bar to absolutely destroy the swaybar mounts and the frame under them!! seriously! my rear SB brackets ripped off like they were made of paper, so i welded them to the frame, them the frame started to tear under the pressure, so i had some reinforcing welds put on, its been a year and its starting to feel and sound like i need to get more welding under there again... I have my bar set full stiff (27mm) a huge plate welded onto the frame and the SB bracket welded to that is the only way to go i think.

The 04+ Impreza has much beefier swaybar mounts; the only problem being that they're too short. A piece of 2x2" square steel tubing should do the trick. But I'll take your advice and reinforce the frame rail itself too.

I've read your thread & I'm wondering, are you running the 20H on the stock 25D ECU?
How are you doing that?
Do the 25D intake sensors just plug up & function with the 25D wiring harness?
I've made an EJ hybrid & I plan to add a turbo kit to it so this is teaching me quite a lot about what works or not & what a stock N/A EJ can actually handle.

I should point out that I'm really just using the EJ20H block and heads, most of the other stuff either was swapped for parts of my preference, or just never came with the engine when I bought it.

Yeah, it won't run perfectly with the smaller displacement, different volumetric efficiencies, compression ratios, but it runs. To get it perfect I still have the Emanage Ultimate piggyback to control all the turbo-y stuff and larger injectors. It still has a little trouble with the IACV not opening enough for cold starts, but that's a very minor issue.

The 20H and 25D are really the same engine, with different intake manfolds/cams, displacements, etc. My 20H was already hack-job'd by the PO, so I never saw the 20H harness. But all the sensors and stuff are the same, so I just extended or shortened a few plugs on my old EJ25D harness to make them reach and fit nicely, and it worked fine. If you really wanted a simple swap, just bolt the 25D coolant crossover and intake manifold to the engine, and be done.

Anyway, you should read the DIY for turboing the 25D, it has some good info.

You could do the coolant bypass modification on the IACV, that might help

^^^ That's next on this list!

The 04+ Impreza has much beefier swaybar mounts; the only problem being that they're too short. A piece of 2x2" square steel tubing should do the trick. But I'll take your advice and reinforce the frame rail itself too.

I decided that none of the rear strut bars you can buy are beefy enough, and none of them actually attach to the struts in a way that stops vertical movement.

Basically, my design pins the bar at 2 locations on each side of the car, so the struts are locked together. I just cut out some cardboard templates, then went to work with an angle grinder and a 3.5" hole saw. I then drilled and tapped the baseplates (1/4" steel) and installed 3 bolts in each side. The bar is 1.25" 11 ga square tube, and I notched it in order to bend it to the right angle. I'll weld the cuts back together of course.

Who doesn't want 110v AC power in their Subaru? I picked up a 400w inverter from HF for $20 and installed it.

There's a PERFECT little square of carpet under the driver's seat that accomdates the inverter nicely. I bought a cheap amp wiring kit and wired it in, with the outlet removed, wires extended, and mounted on the back of the center console. I cut a couple holes for the button and fan, and done. (still need pic of the actual plug)

So, I was getting tired of a) piggyback ECU's b) 20 year old JDM 2.0L engines, and decided to do what I always should have done; a full swap to a new-age WRX engine/ecu/harness.

I should have just bought a whole wrecked WRX, but instead I bought most of the items separately. It didn't come out to be any more or less expensive, it just involved more internet hunting.

Oh well. Here's the summary documentary:

Picked up a junkyard WRX motor for some random parts (happened to have some BC 272 cams in it - score) Some guy walking into the UPUP teased me for trying to use my wagon to carry this. As he walked out again I was pulling out of the parking lot, engine safely in the cargo hold. Wagon FTW.

Ok, why my car has a complete fuel tank system from a 1995 Legacy, I will never know. Basically, the 95 tank doesn't have any of the sensors that newer tanks do (fuel temp, tank pressure, tank pressure releif). So my swap has 3 or 4 extra wire for these sensors that are not used. All that means is that I had a lot of codes to delete from the ECU.

Got tired of that and wired in the FPC. Note: The FPC controls the fuel pump by switching the pump's ground on and off. I had to come back later and cut the ground wire near the tank, since it actually grounds somewhere back there, and run it up to the controller.

It's actually all up and running, I just ran out of time to finish the post. I didn't have any time to get on the forums since this started at Christmas. I'd pretty much go to school first thing in the morning, get home at 10 or so, then work on the swap till 2 or 3 AM. I did this for 2 weeks until I finished it all. I looked pretty awful.

This whole project took 5 weeks and probably over 100 hours. I was waiting for parts for much of that time, but it's not a project for a couple weekends. The car runs amazingly, after the break in period, I should be able to make a clutch-limited 330WHP.

I used an outback bumper cover, and fabbed up my own beam for the JDM fog lights. I wanted those things so bad that I built the entire bumper just so I could have them!

Big update: DUAL RANGE!!

So I finally finished college and got my degree in Mechanical Engineering (phew). It was about time to give the wagon a well-deserved upgrade: an AUDM dual range 5MT pulled from an 03' Forester. I found it on eBay through one of the JDM importers.

Over a long weekend, I installed along with a matching 4.11:1 LSD from an RS.

It turns out that making a linkage to operate the low range shifter arm is quite a task. The OEM cable was chopped part way, and some old throttle cables I had around were not nearly stiff enough to move the lever. I found a B&M racing 4' auto tranny shifter cable through O'reilly's and made some brackets for it.

Here's the tranny side arrangement:

https://sl-i.net/FORUM/images/imported/2014/08/IMAG0933-1.jpg (http://s131.photobucket.com/user/anothernord/media/Dual%20Range%205MT/IMAG0933.jpg.html)

Ever wondered what that little circular rubber bump in your shifter seal is for?

Dual range cable!
https://sl-i.net/FORUM/images/imported/2014/08/IMAG0896-1.jpg (http://s131.photobucket.com/user/anothernord/media/Dual%20Range%205MT/IMAG0896.jpg.html)

I ghetto-fabbed a lever using an old stock shifter cut down to size.
https://sl-i.net/FORUM/images/imported/2014/08/IMAG0960-1.jpg (http://s131.photobucket.com/user/anothernord/media/Dual%20Range%205MT/IMAG0960.jpg.html)
https://sl-i.net/FORUM/images/imported/2014/08/IMAG0959-1.jpg (http://s131.photobucket.com/user/anothernord/media/Dual%20Range%205MT/IMAG0959.jpg.html)

All that's left is a little trimming and making a cover for the hole.
https://sl-i.net/FORUM/images/imported/2014/08/IMAG0958-1.jpg (http://s131.photobucket.com/user/anothernord/media/Dual%20Range%205MT/IMAG0958.jpg.html)

This tranny gives the overall ratio a bump by 1.447:1. It will absolutely chug up steep rocky hills; little to no clutch slipping. You can't crawl as slowly as a true 4x4 rig, but if you're on terrain where you need to go that slow, you're probably going to have other issues.

Some more updates:

Nokian WRG2 tires (225/65R17) on Sparco Terra 17x7.5's.

These things required rolling of the fenders, trimming of the unibody, and some pounding of the wheel wells with a hammer. These are 28" wheels. Same a stock XJ Cherokee! I managed to get away without using wheel spacers on all four corners. Even with fender rolling, there is still some rubbing in the rear. I plan to fix this with King springs.

I made a quick master cylinder brace out of some 1/4" plate and and angle iron. It really stiffens the pedal under hard braking. Before, you could actually watch the master cylinder move when the pedal was pressed.
https://sl-i.net/FORUM/images/imported/2014/12/IMAG1390-2.jpg (http://s131.photobucket.com/user/anothernord/media/Mobile%20Uploads/IMAG1390.jpg.html)

Since the unibody is slowly falling apart, I decided to build a real rear strut brace. Bolt-on rear strut braces really don't do a whole lot; you've got to remove the extra degree of freedom that allows the strut towers to move vertically relative to each other.

First, I welded a bar to the floor, with some 1/4" uprights for bolting the brace in. (Excuse diarrhea welding)
https://sl-i.net/FORUM/images/imported/2014/12/IMAG1157-1.jpg (http://s131.photobucket.com/user/anothernord/media/Mobile%20Uploads/IMAG1157.jpg.html)

Then, the stringer between the two braces, and the triangular braces. (Finished product was painted)
https://sl-i.net/FORUM/images/imported/2014/12/IMAG1159-1.jpg (http://s131.photobucket.com/user/anothernord/media/Mobile%20Uploads/IMAG1159.jpg.html)
Results? Not sure on handling or anything like that, but it sure quiets down all the creaking. Maybe it will help with rear passenger safety?

Oh, and here's the trailer hitch I made. I thought that the bolt-on ones suck.

It's welded into the stock bumper beam, bolts into the tow hooks, and to the unibody frame rails with 6" long bolts that go all the way into the inside of the trunk.

Wow. I never knew I needed this, but I need this.

The cut bumpers for clearance gives it a sort of rock crawler look and the Sparcos and beefier tires really help bring that look together too. Looks like you're clearing the struts by just a few hairs haha.

Definitely subbed.

This is a great swap and I really like seeing what you've done to the car over the years. The documentation is excellent and I can tell you really intend to keep this car for a long time.

I'm about to start my own harness merge for my '99 Legacy GT, so your pictures and documentation have helped me immensely. I'm no stranger to engine harnesses having built many MegaSquirt harnesses for different swaps and LS1 ECU standalone harnesses, but the Subaru integration of the body harness with the engine harness leaves things a little more complicated. I do have an entire donor '02 WRX, so at least all my wiring will come from the same car!

I'm curious on a couple aspects of your swap: What have you done for the clutch and for the radiator/fans? I'm keeping a push style clutch (like your DR trans) and have been debating between doing the 06+ WRX flywheel and clutch or shelling out for the ACT HDSS. As far as the radiator goes, I was planning on using my stock radiator and gutting the cap to use the overflow connection as the connection to the coolant tank, but I also have the WRX radiator and fans available to me if they would be of any help. Thanks in advance for any input you may have. :)

Figured a late reply is better than never! For the clutch , I used an 06/07 WRX Clutch and flywheel, with the stock push-style fork and slave cylinder. My TOB is from the TSK snout repair kit, so it's a little bigger in diameter than the stock one and pushes on the teeth nicely. For fans I had to use an aftermarket one mounted on the front of the A/C condenser. And thanks for the kind words!

And for the update, here's the current state of the engine bay:
