Got the car put up on jack stands today, took the wheels off just to check stuff out found one rear end link broken nothing major really. Car needs a little TLC underneath but for the most part it's pretty solid.
I also drained the oil, other than being dirty it looked fairly good no metal whatsoever.
I'm planning on leaving the 251 in right now and pulling off the timing covers to check the timing belt tensioner. If that is the problem I may end up driving the legacy as is for about a month while I put an intake manifold gasket on the truck since it's my daily driver right now.
Daily update: Made a lot of progress this evening.
I decided to leave the motor mounted while I checked the timing belt tensioner. First off I removed the radiator and ac condenser so I could get to the crank pulley with an impact gun.
Pulled the timing cover and discovered that the tensioner was working perfectly no sign of that being the knocking. I went ahead and double checked everything, idler pulleys water pump and crank pulley to see if the noise could possibly be coming from one of them but found no sign.
After that I went ahead and got the motor ready to pull, just have to bring home the cherry picker then undo the exhaust manifold and 2 mounting bolts should come right out.
So it looks like I'll be driving on with the hybrid project ( kinda what I was hoping for anyway haha)
I messed with the ej22 also and pulled the heads off of it, looks suprisingly good for a 120k motor I'll post up some pictures see what you guys think.

Those marks are normal for those style ej22 pistons. The wagon must have been a late 96 build to have those pistons.
All kinda progress:
Ej251 is removed and tore down, rod bearing on the #4 piston was toast. Not sure how I didn't find any metal shavings in the oil because when I took off the oil pan there were tons in there. I wasn't planning on tearing the block all the way down but curiosity got the best of my when I found all those shavings. I went ahead and mounted to 251 heads to the 22 block but only to keep dirt and grime out while I do some research and get my parts together.
Quick run down of what I still need
1.) Gonna need a new clutch and throw out bearing
2.) Correct me if I'm wrong but Ej251 head gaskets (gaskets are supposed to match the head right?) Also maybe head studs I've seen a lot of people reuse the old ones but I'm kinda leary.
3.) turbo oil pump maybe still haven't decided
4.) Up+down pipes
5.) And I think the ej22 timing belt kit? I saw somewhere that it ends up being pretty tight but now I can't find it.
6) misc gaskets, hoses

Seems like with the 22 block I would want to use the 22 timing belt? Do I need to run the pulleys and tensioner like it was on the 25?
The distance from head surface to the cam centerline is different between the ej22e and ej251 heads, that's why you need to use the ej251 timing set. The idlers and tensioner are in the same position on all the ej blocks so it'll go back together exactly like you're doing the ej251.
i didn't really explain myself on the head gasket choice I posted yesterday. You need the bore diameter of the gasket to match the block, in any regular circumstance you'd choose ej22e gaskets. But the coolant ports don't match the heads in this case, since the ej22e is different from basically any other subaru head (except ej18 and jdm sohc ej20e) that's why you need to use the ej22t gasket. You could also use an ej222 gasket but they are much thinner and would make your compression ratio higher than the ej22t gasket. Since you are doing a turbo build I figured that was the logical choice.
Awesome man I really appreciate it. Makes sense now looking at it. So which style of tensioner is better? Should I reuse the old one or just get a new one? I try to search as much as I can but there is so much conflicting info out there.
I trust the older style bar tensioner more personally. In my years working on these cars I've seen more of the new type tensioner fail, but who knows if they were replaced with the timing belt as recommended.
That's what I've heard also, I'm trying to figure out what I should do with this 251 block, I think the crank is going to need machined. There are some pretty deep gouges in it from the spun bearing. Thought about throwing some 257 internals in it and having it as a backup engine for when/if the 22 goes.

Boring not so much update, after much debate I think I am shying away from the wrx ecu swap and going with emange ultimate. After gathering up all of my pieces I will have spent the same amount and I am less familiar with the open source tuning.
I found a guy here in town parting a wrx out so I'm getting the engine crossmember and stock wrx exhaust (headers, up pipe, and downpipe back) for 200 bucks. Not too bad of a deal, also found a guy wanting all kinds of parts from my 96 so hopefully a little more cash flow for the 03 will be coming my way.
That's about all for now, time to play the waiting game. Also my little girl is almost here, projected date is May 3rd but I doubt my wife is gonna last that long haha.

Get as much progress on the project as you can now, free time is about to become scarce. When I had my son a few years ago I started a kitchen remodel just as he was born, bad decision, it took way longer than it should have.

Guess who's back! Man it's been way to long but I'm back in the fight. Where do I begin, my baby girl was born healthy and the cutest baby I have ever seen haha of course every dad says that. The legacy was on the back burner for a few months and I almost thought I was going to have to fix it and keep it N/A for a while because my truck took a dump and we needed two vehicles. Lucky as I was about to give up on selling the truck, a trade offer came through that I couldn't refuse. One of the guys at the shop traded me his 2003 forester X plus a guitar I've been trying to get from him for months for my old truck. So now all is well with my legacy as the project car and the turbo is headed it's way plus a whole bunch of other goodies I have been collecting (Black heated leather seats from an outback, plus the headlights and cup holder wood trim) I'll post pictures of what little progress I have made.
I mounted up my Outback headlights after I cleared them this evening, and there is no question as to which ones I'm going with. So needless to say I have a set of blacked out/cleared L style headlights for sale 100 bucks +shipping.
Also experimented with where I'm gonna mount my heated seat switch. Little work with the Dremel tool and it fits pretty good. Only downfall to this location is that there would only be one control for both seats.

I'm going to be wiring the heated seats in by bk this week sometime. Put the leather seats in that i got from a parts car and I nabbed all the swiitches and plugs. I have a diagram for the heated seats from a 99 which is what the seats I have came out of. Seems pretty straight forward just hope the heating elements are in good shape, Lol. I'm just going to make my own harness and run direct power from the battery through a 20a fuse and a relay, I gotta check to make sure my car isnt already wired for it as I've read some peoples have been and some havent been so if it is already pre wired thatll make thing much easier..
Thats a good idea but, from what i understand all of the cars have the wiring up to the bulk head connector found under the glovebox on the RH pilliar that lead down to the floorboard, to supply power to the heated seats. Its a light blue wire and you will need a relay to make it supply the power but it is already fused and everything. I have some pretty good wiring diagrams i will post up, i am getting ready to wire mine in probably tonight. Also if you look at nepbug's outback he has a really good write up.
